Hey guys, I had a bit of an emergency family Christmas, so to speak, so it's been a bit of a rough week. But I took my resin and molds with me and I've been casting. I'll have helmets shipping early next week.
As for cutting the halves, I cut similar to Risu, although because of the trim that runs from the fluting behind the ears along the bottom of the back rim, my cut is a little different.
Here's a pic of a front half that I'm working on. You can see the cut.
I cut behind the ear, parallel with the face of the ear cup. This also gives me a little more surface area inside to mount the magnets to.
I used 1/2" x 1/8" neodymium magnets. I used them sideways on the helmet prongs, so they contact each other from the side. Its a slightly weaker bond, but plenty to keep the helmet on my head. In the ear cups they contact on their faces.
In this spectacular photo you can see my magnet placement on my incredibly "battle" worn helmet. (And by battle I mostly mean party.) I doubled them up on the top prongs to keep them from protruding too much. I only placed them in these two places to avoid any problematic accidental misalignments, but I'm not sure it would really be a problem. Either way, there is plenty of grip strength and my helmet goes on with a nice loud click.

To mount the magnets, I used a 1/2" drill bit to cut a shallow hole, a round dremel drum to clean it up, and super glue to drop in the magnet. CA glue is nowhere NEAR strong enough to hold in a magnet of this strength to I built it up with ApoxieSculpt. I could have used JB Weld and used the CA glue to hold the parts in place.
