I have my clamp at the tightest number of turns that will still allow it to fit on and there's a huge gap where the clamp card goes, much larger than any other saber I've worked on. I don't know where the discrepancy is, but Pixelpiper says his Roman clamps have variations. Honestly... I'm not sure bending it will help. If the clamp is not the problem, my guess would be the card is too small. Maybe the card is wider on the V2 than thought.

Loctite (blue) should fix that.

Thanks Pixelpiper ! Not until I cut the bolt part in half though to make room for my chassis. I might do the same to the Transcriptor Knob, but if there's room, I might incorporate the knob as a Chassis Holding Screw for Crystal Chamber reveals. That way I can remove either the Pommel or the Grenade Section and have the Chassis held in place within the hilt.

It'll be a while though before I begin that one. I've been learning Fusion 360 for the last two weeks and have already modelled several pieces for my TCSS Contest Entry's Chassis/Crystal Chamber, but there's a lot of modelling to do on that one yet before it's finished.

... don't be too afraid to screw that Clamp shut. I'll echo what the other guys have already mentioned here:

If you massage the Clamp shut while it is OFF of the Hilt and all on its own, it will/can touch its two sides together. You can do this with the Lever Bolt, or without it even in place. The idea is to get the little LEGO Hands portion of the Clamp to come closer together than the "elbows" of the Clamp Arms where they jut out away from tubular section. You could even put a 1/4" strip of wood or plastic or whatever in between the two sides while you're tightening the Lever Bolt. Keep the strip down towards the bottom at the "elbow" and below the Lever Bolt. This will help draw the LEGO Hands closer together.

Remember to press the Square Washer off of the back side of the Lever Bolt while turning the Lever Bolt!

My GRAFLEXes are 1-1/2" in Diameter. My ASLukeV2Spring2018 is 1-33/64" in Diameter. That 1/64" extra diameter is nothing compared to the power of the Clamp.

Mine has several scratches through that section, like it was stuck in something and twisted back out of it, or the tool drug shavings back across the surface as the part was being finished or something. I'm not too concerned about it because it will ultimately be hidden beneath the clamp. The marks on the Pommel Cubes have me a little worried, but I think they'll sand out too. I just need to reexamine the photos of the V2 and see what remains of the tooling marks across the cubes surfaces so that I don't polish off any necessary details.

Anywho, measure your Under Clamp Section. It should be really close to 1-1/2" in diameter. If it's a 1/64" bigger than that like mine is and it will ease your worries about the Hilt being too big there, just wrap a wet piece of 300 grit sandpaper around that section, and spin the piece around with one hand while holding firm onto the sandpaper wrapped around the part. Spin it a couple of times around and then remeasure. Repeat until you get 1-1/2".

Though I really don't think you'll have to go much further than compressing your Clamp's LEGO Hands towards one another.

Good Luck getting your problem straightened out... err, rather bent in a bit! ;)

My vintage clamp looks exactly like Dan's pictures. There's a 1/16 ish gap, but some packing tape on the back of the card keeps it in place. I've seen the gap on real prop pictures too.


My top and bottom halves are not the same size. Adjusted the clamp so its tight on the lower half, and its loose on the upper. I tried wet sanding the lower and it didn't quite do it, so I decided to just put packing tape on the upper half (that little ridge that the clamp touches south of the grip rings) and now it's tight. I suppose logically I could keep sanding but for now the tape is fine by me, it works with the clamp card and it's an old prop maker's trick.

Are you using a Roman clamp? Can you tell me when you purchased it?

I just used a Roman's clamp for the purpose of the video. I have a vintage that I have to shave the tabs down and I'll use that. The Roman's clamp arrived at the end of December 2016.

Sorry, I didn't intend to upset anyone with my question about the clamp/card. Mine wasn't holding the card at all, so I was wondering if I had set it up wrong.

Anyway, I was able to get the clamp bent enough and she's holding the card solid as a rock! No need for glue, tape, anything!

I couldn't be happier with the saber, and can't wait for Trent's stencils to help in weathering this bad boy up!

Got mine today. Very nice work Dan and co.! Can't wait for the stencils so I can get to work on it. Thinking about using Oxy Clean to oxidize/age it. I've had good luck weathering aluminum with it in the past.
