what head size are you scaling it for? debating on giving this a go!

We're figuring that out now, but 11 looks like it would fit me? This is going to be a trial and error process, the helmet has been the toughest part to scale properly for me. If need be, I can adjust the jaw proportion to fit on a head better. The helmet looks great on a virtual guy in a virtual suit, but we've never put a real head in it :lol

Thanks much! I have NEVER seen a Robocop at a Halloween party I was personally at, out of hundreds and hundreds of costumes over the years. A travesty...:cry

I have to finish up an IP cannon project this weekend, but the Robocop bicep and forearm should be ready to post early next week. Hopefully I can have a helmet paper pepped by then as well.

I appreciate you being a guinea pig! The 24" diameter head estimate was taken from an inner circumference measurement off of the helmet, but it's looking like that's not a reliable way to scale this. Let me know how it goes, and what I should adjust to make this fit. I'll pull the 24" scale estimate off the post until this gets fixed.


The thing is i'm 6'3" so i changed the scale to 300mm on the height, roughly 13 1/2 inches. I have not finished it but I got a good bit done. Most of it fits pretty well. The mannequin head is a cast of my head. I'm no foam expert, this is only the second foam helmet I make and it was rushed. The top circle gave me a bit of problems being a tad small, and the headband like thing was a tad long, but honestly it's a quick trim and it was fine. Thanks again for posting these! I'll post finished pictures once I'm done.

I think I mentioned it, but I intend to paper-pep the helmet hopefully Monday so I can hold it physically and see what adjustments I might make. I'm right under 6'3", so I may go with your 300mm (or slightly smaller) as well. I'd like to get more 'triangles' out of the top of the helmet in foam to smooth the dome out more.

Hah! Well, here's a pic with a real head lol. I still need to sand it down and make the eyes a little bigger. But more or less fits pretty snug on my face. I agree with the dome needing to be a tad more round. Imma try and do it by sanding it down a bit. I'll post some pics once i get some more work done. Great work on this so far, a few little touch ups and its an awesome file! After I finish the helmet I'll probably start the torso... =) Also adding my rococop by orion for inspiration! lol

Nice progress! It looks like the foam wants to 'conehead' on you. I'm thinking that if the foam template for the dome is changed to more horizontal pieces (like the headband), it will help keep the shape better without as much reinforcement. I'll be pepping the helmet tomorrow in paper to give me a better idea of the assembly. I'm glad it's fitting!

That's Orion Robocop is sweet, I could have used a decent model like that when I started this :lol How tall is that?

FWIW, foam can be "molded" into dome-like shapes by heating. You need to use an oven or heat gun. The guy to ask on technique is our very own Familyman - I'll shoot him a PM and ask he pop in to tell how.

Hey guys, love the work you are all doing here. I was thinking about trying a Robocop helmet myself. As WarPig mentioned foam can be heated and molded. Here is how I do it, I hope it can be of some use to someone.

Here is what you will need.
An oven.
The piece of foam you need molded.
Two childrens plastic hard hats.
Some tape.
Scissors.
You may also find having a second pair of hands to be helpfull.

The first step is probably the most inportant step of all, and I can not put enough emphasis on this step!. MAKE SURE YOUR WIFE IS OUT OF THE HOUSE, as you will need to use the oven.
Once you know she is out of the house and will not be back for around 20 minutes or more, you can begin.

Pre-heat the oven to around 200F, ( the actualy temperature of the oven will depend from oven to oven). Place the foam inside the oven for 10 seconds ( you may have to play around with the length of time until you find what works for you) You don't want the foam to melt of burn. You just need it soft.

You want to be quick with this part as the foam will start cooling straight away. Take the foam out of the oven and lay it on top of one of the plastic helmets, then quickly place the second helmet on top of the foam and push down, sandwiching the foam in the middle.

This is where a second pair of hands can come in handy. You need to tape the helmets together keeping them pressed together as tightly as possible. It can be done by yourself, but I dropped the tape and needed the help of my youngest boy to pick the tape up for me.

Now you need to let the foam cool down, luckily for me it was winter when i did this one so I was able to stick it outside for 5 minutes. On a warm day you will want to leave it for a while.

Once the foam has cooled down it is time to cut the tape and remove the plastic helmets.

OK, so here we go, lets see what this baby looks like. Not bad for 5 minutes work. A nice looking dome.

I used this method for making the top of my Batman cowl and Ironman Helmet.

its about 14 inches! Well, after i sanded the dome and mod podged and primered, i realized you were completely right on it getting coneheaded. So I cut of his dome! lol! scaryyyy! I tried to make the one with the 2 baseball hats but it was too small to cover the area. So instead i used the "cone head dome" cut off about an inch and a quarter from the bottom, used the oven to heat form a couple of thinner pieces of foam to make it a little thicker and put it back together. Doesn't look as coney anymore. Have you made the paper one? I see you are about to release arm files? Exciting!
