you measure your body parts first against the size of the template measurement then using adobe/PDF file reader you adjust the %(e.g 90%), it really is trial and error! you print it out and fit the template to your body.(this is cheapest method as you dont waste foam). also remembering as you build you cheeck each part for clearance(so you can move/not rub etc). you may still need to cut angles/slices off because everybody has different size torso/limbs etc.
US use 'Kwickseal',i use foam putty for larger gaps,polyfilla flexible filler.
Mod Podge is ok for giving a hard smooth finish(you can make your own with PVA glue and water.I also use Hexflex(brush version of plasti dip)
and also, do you think i canuse epoxy resin to harden the helmet or only use fiberglass resin? and is 3 ounces enough for a good coat of the pepakura helmet?

I just wanted to say, that the file with the numbers you posted a time ago isn't exactly the same like the file from Pepakura. The Pepakura-file is 1.049 times bigger. That's doesn't sound like a real problem but it can make a great difference between suitable or not suitable. Nevertheless a big Thanks to Ryzer for the great tutorial =)
 
Hello everyone. I just wanted to share the Armor that I made and the foam files that I used to make my armor below. The files were heavily modified from the BSD Rex files that I found online. I would say the armor is 95% screen accurate to the TCW version of the clone trooper, so it is not perfect but it's pretty close. I did not make the Pepakura files for the helmet, just fyi. Feel free to change it however you want. I would love to see a picture if you do make anything from the files. :)

Hey! I attempted to make your armor as a last-minute costume for a local convention! I think it turned out pretty good, though I'll probably want to take more time to fill in the gaps in the shin area :O as well as some other details and smaller missing pieces. Felt and worked awesome :D ps, the helmet is was a prior project, 3D printed with ABS plastic.

Thank you so much for these files, they where really nice to work with, i had to 3D print the arms as i did not have the time to do the arms. (dont use 10mm as i did realy hard to do) i attached a photo of how it turned out agein thank you very much ( it's my first time trying to build something out of foam so i think it turned out great)

I have a question; this template is for someone 6' with an average build, correct? I am 6'6 average build, how would I adjust it for my height? I'm thinking I would have to lengthen all of the pieces, but this is my first time using EVA foam and I'm just not sure.
 
I believe you can adjust pdf files in pepakura,so adjust the z axis(length) and print it out. Check for fit and adjust x,y,z until you get the right length. Then size next part i.e thigh &shin as this allows to see interference.. if these paper parts fit ok,and work/fit 'together' then take apart paper and transfer to foam. This is so much cheaper than wasting under/oversized pieces.

Ended up making my own with your files! Even won a cosplay contest. Had to heavily modify the files to make it suit my need like height and being a phase 1 arc trooper, made out of Cintra and EVA. Took almost 4-5 months to finish but hell am I proud.

Quick question. Do you need to have different thickness of EVA foam or can I just use one thickness. I’m making this on a budget so it’s cheaper to just use one type of thickness.
