My guess would be the chrome plated rubber were for a stunt person to wear so in a fall the would not impale themselves on it. Resin for most simple stunt sequences and standing around when the hero was not used. The metal were probably used exclusively for the major fight scenes due to the durability of the hilt itself. I imagine a good whack or two on a resin hilt could lead to a premature end of life for the hilt itself. Just my 2 cents so take it for what it's worth.

ok....heres wut i learned

the used bamboo for alot of scenes
also the one and only saber tech guy machined all the stunts and hero props himself... wow did you see the size of that lathe...

secondly, the rods, carbonfiber and bamboo were PAINTED and then shrinkwraped at least thats wut he said on the dvd

also as acerocket said they used some bladed resin stunts..... ALMOST all were metal but you can clearly see a few resin ani stunts in there
and a few looked like cast metal................who knows

and it looks like...at least to me, the bamboo fighting rods were attached the same way as the ep 1 and 2 stunts were, the reason i think that is when hayden is practicing i saw 2 set screws in the bamboo itself....

thats 100% pure truth that i learned from the dvd

care to add what you saw?????

please do

Does anyone remember "Fantachroming"? It was a [complicated] spray-on alternative to chrome plating that had results that were just as good...

How flexible is the fantachroming process? I know there was a member or two here that offered it at one point... Perhaps that's what was used on the rubber stunt sabers...

I was reading about that. There is a Fantachrome distributor that is based somewhere in Australia I believe. Makes sense that that is what was used. On the DVD they said that the 'new' chrome did not chip, but rather just scratched. Maybe that could point to fantachrome???

Don't know about the stunts, but I am currently making an Anakin ROTS saber based on the hero hilt seen at C3, and am pretty sure it is either chrome plated brass or a 2-3 step chrome plate job over aluminum. From some of the reference pics I have, there are a few 'tears' in the chrome where you can see the darker orange color of the material underneath. There is also a pretty decent bend on the tip of the hilt obviously from being dropped. It is also bent along the long axis indicating it is probably made in 2 to 3 sections that screw together. As far as chroming rubber, Hollywood has been doing this for years on rubber swords and such for movies. Not sure exactly what they use or how they do it, but I have seen behind the scenes features of other movies that show chrome plated rubber weapons.

"There is one problem with carbon fiber that you should be aware of - galvanic corrosion. If the carbon fiber comes in direct contact with metal (especially aluminum), it will very slowly corrode and the area in contact will become thinner and thinner until it fails. You will need to provide a non-conductive (dielectric) material between the carbon fiber and metal interfaces. This was a common problem with the early carbon fiber bicycle frames. "

thought it was important

Yes but.............

the blades were coated with colored tape

and some that were painted were shrink wrapped

but was the part that goes in the hilt?

a simple way to stop it would be a good primer coat, but what about the set screws? plastic or plastic coated?

well not all the handles were metal
though most were

also how do you think they get those thick bamboo rods into those tiny parts of the handle.... for instanse obi's sabers neck????? i saw one and it looked liked it had the ep1 and 2 attachment system???????

anyone want to comment??

will bamboo rods break when you drill into them???

Yes .. trust me on that one. Also on fencing they will break quite easely.

By the way, at C3, I met someone doing the prop presentation in the Rebelscum.com crew 'press office'. He had a piece of the ROTS Sabers, and also a resin LFL cast of Dooku's Saber. That was a wow moment for me :)

Any idea who that guy was ? :D
