Got mine finished and pieced together yesterday (got it that day, too) but I was a bit bummed that the two hilts didn't fit together as well. Was it just me? The hollow for both of my hilts were really off center and I didn't have the means to fix it.

Found a way to fix them together but it was a lot more effort (and a lot more epoxy) than I was anticipating.

They can get off center while you tighten the ends, but I just made sure to hold the center together nicely while tightening. I probably would've advised emailing Mr. Starkiller before breaking out any epoxy though.

Did that but that wasn't the problem. The bore for the rod were completely off center, running the length of the each hilt. At the ends were fine but they both drifted away from the central axis towards the "middle" of where the hilts meet. It's fine now, (my hilts also suffered some wear and tear because the bag ripped) but, like I said, I wasn't expecting to put in as much work as I did.

EDIT: I just realized from reading the previous posts, mine also didn't have the little spacers/washers for the emitter caps. If they're as small as some of the photos posted here, mine may have fallen out of the box during transit, or something.

Anakin Starkiller, can I get just these discs or are they readily available commercially?

From what I’ve seen, the prequel sabers used a mix of Phillips and Allen head screws to affix the Covertec wheels.

For my resin casting of the TPM Kenobi saber, I used an 8/32 button head Allen screw, which matches the reference well. I dunno about the Maul, but an 8/32” button head Phillips screw would be the other likely choice, if not an Allen screw.

And how did you correct the bore drift? Mine has the same issue.

Your mileage may vary and you may come up with a better solution, but I wanted to have the heft of the full rod in my hilt(s?), so I what I opted to do was split the rod in half (after cutting it to length with emitter built fully), lock them in place in each half by partially back filling the bore with resin, and then cutting three small, steel rods to use as reinforcement/pegs to lock the halves together, as the middle is now a stress point.

Once I had holes that lined up, I just joined the steel and resin together with epoxy, and let it be until it set. I'm just waiting for the alu covertech knob to show up to finish it.

Unfortunately, looks like USPS was a little liberal with handling this one, and some of the hardware didn’t make it, namely the end caps.

Got the rod, & I'm trying this washer but don't know if I'll use it. I think this one might be a tad thick, but I like the width of it. I want a wide washer, cause I don't want pressure on the lightsaber body once it's tightened up.
Anyhoo, mine is off center as well. Now, mind you nothing is tightened down, so I think (hope) this can be corrected during the finishing.

With you and Pap’s sabers that far out, I’m curious to see how far mine is

Mine’s not that far out, but it’s still noticeable. Looking forward to seeing the fixes people come up with.

I’m also thinking about gluing the stacked washers together to make installing and removing the endcaps during test-fitting and tweaking easier and faster.
