What was your process for darkening the pommel?

First, I taped off the area above and below the pommel cube rings and roughed up the surface of the pommel cube rings with the lightest steel wool in my bin.

Next, I hit the pommel cubes with repeated coats of aluminum black until the entire pommel cube ring was solid black. After that, I used the steel wool to lighten up the darkness of the pommel cube ring.

After that, I sprayed the pommel cube ring with oven cleaner and let it sit for about 8 minutes.

I then rinsed and cleaned the pommel cubes and removed the painters tape and that was it.

The entire operation took about 1 hour total.

That looks great! You should do the booster, too, so that the tones match.

I got the paint job more or less finished. I did 3 or so rounds of oven cleaner and steel wool to dull the finish. The grenade section was primed then painted rattlecan satin black. I removed the paint from the rings with sandpaper. I then masked off the "seam lines", painted those, then took the opportunity to goop some paint I'm between the rings with a brush. After the paint dried, I took sand paper and knocked the painted seam lines back to be a bit more subtle.

I used aluminum tape on the pommel and emitter. The upper portion of the windvane section was covered in foil tape, too, before painting it all copper. I love the gunky texture in the crevices!

I marked and drilled the holes on the clamp before covering that in aluminum tape, too. I removed the side bars and covered them in separate pieces of tape. I may yet try to weather the clamp lever, too.

I've yet to install the d ring. That mother is tough! I can't seem to get it apart by conventional means; I may have to clamp it up in a vice or something. I'm also awaiting some 1/8" gold pinstripe tape in order top make an activation strip. Then it's on to the electronics [emoji15]

Your saber looks great!

As for the D-ring, you will need to use a Dremel with a cutting wheel--or any good metal cutting blade--to cut some of the center of the D-ring away (about a 1/4" or thereabouts) then you only will need to barely spread the ring apart to get it into hole and then squeezed D-ring back to its former shape.

Make sense?

I'm kindof new to lightsabers. What's the deal with clamp cards? Are they just pcbs printed with the copper in a certain pattern? I need to buy one, but if it's just a pcb I think I can get them for like $1 if I make it in Eagle and order it from a pcb printer.

Typically yes, just a piece of PCB (in an appropriate color) with an appropriate trace and mask design. Some people have stuff made from acrylic or other materials (copper tape, custom etched brass, etc.) This is all "in general" - not specific to the board for this saber.

Yep, I've got the middle section cut out but my weak, tendonitus-riddled wrists can't seem to get any leverage on the pliers in order to spread the ring apart. I've installed maybe a dozen d rings this way, but this one just happens to be tough! I think it's made from adamantium.

Same thing happened to me with the d-ring that came with my unibody v2. By the time I pried it apart with two pairs of pliers it was mangled and not useable. I had a spare from a different source and it was much more flexible. I wonder if some company is selling them in bulk for runs like this and the steel is harder than other d-rings.
 
Moving forward--or, rather, from the bottom upwards on mine...

I finished the booster this morning:



The booster was a little more "involved" than the pommel cube ring area and required several passes of oven cleaner, steel wool, aluminum black, 3M pad rubbing, aluminum black, steel wool, oven cleaner, etc...lather, rinse, repeat...

You guys weren't whistling Dixie about those d-rings. I've done five or six in the past by hand and never had a problem. But I can't get this one to budge.

Incidentially, does anyone have a line on other d-rings and tri-rings? I need a tri for a V2, and having extra of both is a good idea anyway.

Well, the V-2 has a d-ring vs. a Tri-ring...did you mean the hero/insert shot hilt?
 
Have there been any photos of the saber Luke will have in the new movies? I don't recall seeing anything in TFA and the only possible reference I can think of was some props on a table in some interview/behind the scenes (of which nothing may make it on screen).

If we see him wield a saber in the new movie, I'm really curious if it will be V2 or "hero" style.

Don't think any pics have been released yet. As soon as they show up the community's gonna go nuts, The forums are gonna light up and we'll all know about it in less than 12 parsecs. They only thing that may be a hint is the TFA "Target Exclusive" behind the scenes shot of the Hero-like saber with an Obi wan emitter but nobody really knows what this mystery saber is.

Thanks for the words of encouragement.

I installed the D-Ring and did some weathering of the pommel cubes with various rasps, files, and sandpaper. The trick on this part, of course, is knowing when to say "stop" :)
