Kylo Ren Junk Saber Build

I gave up and am just getting my friend who works in a machinery shop to fabricate them for me. Hopefully demand does not dwarf supply, haha.

UPDATE!

Got a much better sized saber printed out. I am very happy with the diameter (1.5"). Internal diameter is now a hair over 1" and it accepts 1" main blade and .75" side blades. Overall length is 11.5", which isn't nearly as long as it seems and makes it much more comfortable to wield two-handed if desired. It may still look a bit thick but it is the same width as the actual Graflex sabers and very comfy to hold. Here are some pics, including one with it beside it's Big Brother we printed yesterday:

I think the side emitters are just a tad too short, so I'm going to try reprinting them just a bit longer. I also think the bottom end should flare out a little more so I'm going to try reprinting that section a few mm's larger. Hopefully these are the last adjustments necessary and then I can move on to clean-up and post-processing.

Is it me, or does the side emitters on the prop photo look like they are canted downwards a few degrees?
 
Yes, they are, we believe this is because the one on display at Celebration was a rubber stunt prop (likely cast from a mold of the Master, which was probably what was 3D printed). The lack of crisp, clean details, sagging of the protruding emitters, and the unsightly seam running down the sides of the prop are all telltale signs, but judging by the look of the weapon in both of the trailers and promo art we have seen, it is an exact 90-degree crossguard, IMO.

A good friend of mine printed his 3D model last week, and I finished it as the pictures shows.

how far deep down into the hilt and sides will the blades fit in?

Depends on how deep you want them to go. The center blade could theoretically travel through the entire length of the saber, since the internal diameter is at least 1" throughout. The horizontal emitters are somewhat more limited, obviously.
 
Damn that thing is big, was the one on display that large?

It is less the katana-sized hilts of the traditional sabers and more like a European medieval *******/hand-and-a-half sword. Having held ours in my own two hands I know it is much more comfortable and "natural" to grip two-handed than Luke's or Obi-Wan's.
 
Took all weekend, but we finally got the print to a state we like... The center and side emitters are a bit larger than we'd hoped but it was the only way to make sure 1" and 3/4" blades could fit. Length is 11.5" (the perspective in our pic just makes it look bigger), the overall diameter of the grip is 1.5" and the internal diameter is just over 1" so its nice 'n' roomy for most saber electronics.

Next comes clean-up and detailing!

Anyone know where/what this tiny greeblie is on the saber? I was going to take a stroll through Lowe's or maybe use a resistor or something but I wanted to scour your collective minds here in case anyone had any specific ideas about what could work. Needs to be around 5mm tall or so.
