Yeah, your helmet is WAY better.

Well, I don't know about that, but from the looks of it, it's made out of foam, like the rest of the suit... making it a very impressive build nonetheless.

The true test is that it looks as pretty on the insde as it does on the outside.

Time for an update!
First and foremost:

I realized I hadn't changed from my taekwondo uniform by the time I tried the helmet on. I basically walked from the car to the "shop" with one thing in mind... I don't think I even had dinner. Anyway...:rolleyes

Now, here are some progress pics of the progress on the sword...
My friend found out I was making my sword out of cardboard, and very kindly offered to cut the shape for me using awesome power tools:

Then I wired up an LED to a tactile switch and stuck it to an acrylic rod that I frosted using 200 grit sand paper:

Then put it on the back side of the sword:

The idea is that I'll turn that on every time I swing the sword... we'll see how it works.

Then I went to the gym and did some push ups:

And attached my new pecs to a torso:

Now I'm working on the arms and abs... Less reps with increased weight :lol and I'll be ready in 3 weeks

Wood is great for making prop swords.

Are you going to go for the new Grey Fox Exo skeleton they had for the toy and Raising? Like the costume posted above?

Or the original design from the first game like the helmet you already made?

Are you going to drimill in the line details in the armor, or use a wood burning tool?

That helmet looks absolutely incredible so far. It looks so professional. I'd like to ask a couple of questions:

- How do you plan on attaching the various parts of the armour? Stuff like the abs and crotch plate thing. How would they hinder movement?
- What kinds of materials have you used so far and what do you plan on using for the various parts of the armour? And what would you generally recommend as decent and fairly easy to use materials for a character like this?
- I know the thread dates back to July of last year, but how many hours would you say you've put into creating and refining that helmet so far?

I'm asking all these since I would also like to attempt this costume, however I haven't had any experience cosplaying before and I feel this would be a fun and ambitious place to start.

I'm going with the traditional grey fox from the game.. I'm just making it out of foam.
I'm using neither wood burning nor dremel (So far)... instead I thought this was a better idea:

Armor attachment will be done like so:

As far as materials go, I'm using EVA foam mats, same as all the iron man tutorials you see here. The helmet was slush casted using smoothcast 300.

I'd say in total, it's been about 60 hours or so, but it's hard to estimate.

*Edit* i think its been more like 120 hrs... There was a lot of learning involved.

Looking really good Diegator. That servo setup totally elevates the helmet. I need to go back and add lighting to mine - I might have to convert it over to servos eventually. I had envisioned doing that on mine when I was first planning it but didn't really know how to approach it since I've never worked with servos.

Just to chime in, if you're planning on using a similar method (Pepakura) I would highly suggest spending more time with the 3D modeling phase and make a good model. This will help a lot with ensuring symmetry and will save some time with the later stages such as body filler and sanding. I took some shortcuts with the 3D modeling phase and ended up having to spend considerable time later.

Also, make the sizing of the helmet slightly larger than "snug" to account for the thickness of the cast and any components that will need to go inside. The amount of fiberglass used to harden the pepakura model is thinner than what is necessary for the urethane cast.

Thank you for the advice. Although I'm rather useless at 3D modelling as it stands (I can animate, but not model lol). I'd either have to spend time learning to create models (which, whilst is something I plan on learning in the future, I don't intend to for this project) or borrow one off somewhere.

I had a feeling that making the helmet a little bigger than normal would be a better idea in the long term. After all, if it's a little too big it's easier to adjust to the right size than if it's too small right?

I hadn't posted updates in a while because I've been really rushing with the deadline looming, but here it is:

I finished the sword, wired it and took some action shots. Then I went to the gym, did mad cruches with high weight and drank the protein shake within 5 minutes of my workout every time. Then I ripped open my shirt and took these pictures.
