Since I live in Minnesota, a Cordura version would at least be wearable 9 month out of the year!

If you find the right stuff, please share! The only cordura I've found that is the right color is described as being bulkier than No. 7 Duck (which is quite heavy) and it is polyurethane lined! Ouch! You would need to line it, I think. You're a svelte fellow, so maybe it could work for use, but I sweat to death in my lined imperial officer's uniform (heavy wool). No way I could wear heavy plastic coated nylon! OTOH, I could maybe sweat off 50 piounds or so!
 
I have Cordura samples coming this week for a color comparison, and it would absolutely need to be lined. The good news is that the structure of cordura will make for very nice pockets/pouches and sewing it is super easy and I use it a lot. See below.

Those are great costumes! What kind of Cordura did you use? 1000 denier?

Also, I've seen a few people tackle the flak vest, but haven't really noticed anyone talk in detail about it. Any ideas on replicating it?

I'm working on a version myself. It has a main body with an applied collar. The body looks to be lightly padded, and has applied structured padding (the rectangular bits). The rectangular bits are also built into the collar, which also appears lightly padded. The details of construction aren't all that clear, since the collar conceals a lot, but we have enough to make stuff that looks reasonably close, I think.

I am going to start drafting patterns for the vest this week. I am using a 1" upholstery foam for the collar and padded applications. I will likely use a light batting int the vest itself.

Lots of great shots just need one decent one of the top and from the rear so you can see down the Mohawk and see what is in the gap between the shield and the helmet. Did anybody notice the couple of old style helmets there to? Hold overs? Family heirlooms?

Denny here from Brooklyn New York. Also an old Hazard Squad member from Sunrider Base. It's been a while since I've trooped - but it's time once again. Here are a crap ton of photos I hope will help everyone along the way. If someone could please give me a great summary run down of where we are at (and for everyone else) I would really appreciate it. I would also love it if someone posted my pics to Rebel Legion. I took 1500 photos of this... and the exhibit is right next door to where I work in Bryant Park (so I can always go back for more).

Here's what I know about the materials: They are all cotton based (supposedly). The jumpsuit is made from a material that has kind of a shine to it, looks fire retardant. And the flak vest is made from something similar to what a pillow or high end pillow cover would be made out of. It's hangs the same way, looks super soft, and is thin enough to show shape to certain padding, etc.

You might find it's made of Nomex, a fire retardant material used in a lot of flight gear. But just a stab in the dark.
