Thanks guys! I wish I had more time for this all this stuff, as there aren't enough hours in a day lol.

Decided to go back and redo the hand plates to make them more accurate in dimensions and detailing. New hand plate now has sides so that it doesn't just sit on top of your hand, but sort of wraps around it.

Forearm being re-worked now as well, and should be done soon. Also, starting the stomach masters; the abdomen pieces will be cast in rubber (or so I hope); I've never used rubber before, so this will be an interesting experiment :)

Gauntlet reworked almost from scratch. Ended up using a cast form the original mold, sanding all the detailing off, and vacuum forming three pulls one over the other.

Then, as with my Sith Acolyte mask masters, I used layering to make the detailing.

Then, using silicone, made a negative mold of the model...

… and cold cast the final piece in aluminum using ONYX as the medium for the outer layer. Inner layer cast in 65D to add a little flex to the piece (since ONYX is extremely brittle). The little rocket assembly at the top was made and cast separately.

Sith Acolyte belt buckle completed. I finally took the plunge and bought a 3D printer two weeks ago, and this was my first CAD modelling and 3D printing attempt ever! Honestly, this 3D printing business is AWESOME! I have no idea how I've lived without one lol. It still requires a bit of elbow grease to get the printed parts moldable however.

I've been learning the basics of CAD modelling for several weeks now using a program called Cubify Invent, watching a ton of YouTube videos and generally just playing around. I chose to make the belt buckle as my first model because it is a fairly simple design with very basic shapes. Don't ask me to model a helmet or anything too complex for a while yet, but this, I feel is a good start!

Wow! Great work! Once you get into computer modeling, you will find that you will be creating future parts much more complex exponentially! I can't wait to see what's next! Curious, what file format does your 3D printer use?

Thanks! :) The FlashForge Creator uses the X3G format, and works flawlessly with both MakerWare and ReplicatorG. I export the models I make in Cubify Invent in STL format and use MakerWare to resize/reorient them. I then save the STL file and open it up with ReplicatorG, generate the Gcode and then the X3G file to an SD card, which I then plug into the printer. I like the UI of MW for resizing, but like the greater control of RepG for doing the actual prints.

Thanks for the reply! Interesting. I use Solidworks and was curious if I could make a part that would directly go into a 3D printer, but I don't have an STL option. It looks as though an STL file focuses just surface geometry. I'll have to do more investigating. Thanks again!

The model has to be converted to a set of instructions that a printer understands before it can be printed, and this is where you have to go outside of CAD and use a tool like Skeinforge (integrated into ReplicatorG) to generate Gcode — the directions that explain how the extruder needs to move (path, speed, temperature, etc) to print the object.

Anyhoo, I would imagine that if Cubify Invent (a $50 dollar program) can export STL, a professional product like SolidWorks should definitely have it.

It's been a while since I've posted any progress on the Sith Acolyte build; that was mainly due to lack of same which resulted from me getting distracted yet again with another project: the SWTOR Shae Vizla Exalted Mandalorian helmet. This was a beast of a project that took over 240 hours of work to complete! Approximately 100 hours went into CAD modelling, almost 100 hours to print all the pieces, and an additional 40 hours to touch up, mold, cast, paint, and complete the electronics. I then went on to make the stand for it as well, since it didn't feel right to just have it sit on a shelf by itself. Now that that's done, I'm back on track with my Sith Acolyte build!

I just finished modelling the lower gauntlet, so the plan is to have the part 3D printed and ready for molding by the end of this week! Here is a sneak peak at the model.

So, after many months, I'm happy to say the Sith Acolyte gauntlet assembly is finally completed! Made a few mistakes in trimming the two halves of this prototype, making the upper backward rail too short, but the overall fit is spot on considering the upper was done by hand, and the lower using CAD. Now that the most crucial pieces of the armour are done, it's time to focus on the COD plate (which will be made of rubber), and the legs.
