Nilrem, I did the exact same thing. I ended up scanning my templates, printing them at 125% and remaking the helmet, but then it became TOO BIG! I'm gonna modify that one to fit me though for Hiro's helmet now. I added bulk to the mannequin head with tape and made new templates, here's to try #3.

Moving on to the bag strap, does anybody have ideas of how to make the balls light up and change color? I saw it once somewhere but haven't seen any ways of wiring and how to's. I'm brand new to this cosplay stuff and it's my first attempt. Starting to get into it though.

The foam I used was 6mm thick from Hobby Lobby.
I was able to test fit them tonight. Luckily it will fit the 2 year old(Amelia). But was a little snug on the 5 year old(Nora) so I'll have to try one of the above suggestions.
I may try your method Kenchen78 it seems the simpler of the two and I need to keep this as simple as possible for me.
I still have the chest pieces and Honey Lemons purse to make.
Side note. What makes this all worthwhile were the look on their faces as they were trying on the unfinished helmet. IMG_2238.jpg

Nilrem, I am in the process of making the helmet using the "Evil Ted" method too. One of the problems is the styrofoam head is much smaller than a real human head. I measured around my daughter's head and then the styrofoam head with a fabric measuring tape and it was smaller than my 5 year old's head and she is small for her age. What type of glue\cement did you use?

How thick was the foam on the shoulder\chest pads? I can't tell for sure from the pictures but it looks thinner than the helmet.

Same thickness. I think it's 7mm thick. It's the "anti-fatigue roll mats". I don't like to use the thicker (12mm I think) stuff because they're much stiffer and I find them harder to work with.

My female styrofoam head measures 21 inches in diameter and my granddaughters head measured 19 inches if I remember correctly. So it should have fit. But as Mitcheg1 pointed out I didn't take into account the thickness of the inside of the helmet, etc...

As for glue I am using DAP Weldwood contact cement. People had recommended Barge but I could not find it anywhere near me.
The Dap seems to be working so far. You apply some on each piece, let set for about ten minutes and press both pieces together.
Just make sure you have your pieces lined up right, because once it sticks, it sticks!

Where did you get your anti-fatigue roll mat? All I can find are the 1/2 or 3/8th inch mats.

How did you bevel the edges of the pieces for the antenna? Did you use a rotary tool? I'm guessing you used the same foam for the antenna as you did for the helmet if so did you sand down the diamond side of the foam mat? Also did you ever find out what the text on the left of the purse was?

For the antenna i sanded of the pattern on the back, but only around the edge. This created a bit of a curvature due to the center being a bit thicker. After the glue had dried, I used my dremel to round out the edges.

As for the design, I didn't find anything new so it remains the same as it was.

So does wood filler bond to the foam very well? I saw you use this and spackle for filling in the imperfections. This is my first attempt at using foam so there are plenty of those. ;)
 
It was okay. It's still cracks too easily. I'm still trying to find the ideal gap filler for this type of application.
 
Getting closer to finishing my Honey Lemon helmet for my daughter. I used the wood glue to coat the surface as it seems to smooth out the surface, but just realized how it hardens it but makes it crack easily. Not sure how it'll hold up yet. Gonna spray it with plasti-coat before painting it. Does anybody know what paint to use? This is my first try at any of this. Wondered what paint to look for, spray paint? brushable paint?

BTW, I ended up scanning the templates and printing them out at 110% to get the right size. It actually came out a little big, but I'm gonna use a foam inner liner to make up the space. I'll post pictures as it gets closer to being done.
 
Thought I'd attach some pictures of my daughter's honey lemon outfit she got to wear this Halloween. She actually got first place in a competition we entered her in (ages 4 and under). Turned out pretty good for my first endeavor into cosplay. Actually like how the bag turned out. I was able to wire some color changing LED's in the strap and some white ones behind the screen (could've looked more diffuse but pretty cool)

Anyways, just thought I'd update on this. Thanks mitcheg1 for all the documentation to help me get through this project and everyone on this thread.
