Awesome work as always. I have studied your photos and progress and I have decided to start on my own set of armor. I have a few quesitons for you if I may.
1) I just started some Pepakura armor this past week. It was a fitting helmet for size testing. What file did you use for your armor and what scale did you set your armor at? I know this one is a little specific and you might not remember what you did. However, if you do let me know.
2) I don't think you posted this, but what are you using to attach the armor?
3) Under suit, what are you using to conquer this?
4) Any thoughts about boots and which boots to get to attach the armor to?
I know I am tossing a lot at you, but your work shows you are an expert pro. Whatever you can tell me or answer and whenever you can will be much appreciated. Thank you and keep up the good work.

2. The torso armor was built as a whole, but separated into two parts in the actual pulled product. Cuts were both made in the shoulder area as well as on both sides.
For the shoulder, nylon bag straps were fiberglassed - this not only connects the front & back armor but also acts as a hinge to wear the armor. Both sides have a flange with velcro.
3. There's a current thread in the 405th, but for now I'm using my TK black undersuit.
4. Looking at leather shoes with rubber sole. Will also explore an all-black color rubber shoes. The shoe armor would be in 3 sections & would be attached by velcro - but main parts would have to be adhered to the shoe itself.
Its a work in progress and I'm sure I'll be changing some stuff as we go along

That's for your words and work! I have some help and direction from the 405th forums on this so I have a the model files I need. I have a BIG@$$ head so I will have to scale the helmet different than the rest of the armor.
I will start the armor body parts first and get back to the helmet. As you said it's a work in progress and things will change.
Once again, thanks for your posts, words and works. Really inspiring.

Molding & pulling a prototype copy:

Finally pulled the first product off the molds. Molds composed of 4 sections + 2 for the back portions of the pouches to fully close it. Another 2 molds for the pouch covers.

Yet another question and comment for you Sir! The folks over at the 405th have just updated their Wiki site and added so more Pepakura files to their list. Any plans on making grenades or other helmets and armor? Check out the list here, http://halocostuming.wikia.com/wiki/Pepakura
Also since some of those armors and helmets are made by other people you will have to check the forums or the wiki, not really sure as I am still learning, for how to scale these. Weapons, to my understanding, there is no scaling to worry about, unless you want a small rifle for the kids.
Look forward to seeing more progress from you. I am making a little myself. However I suffer from not having a garage to put this stuff in and only an opne back porch. Still it's better than nothing.

My sincere apologies for resurrecting this old thread and it seems its been 2yrs since the last post.......but I just cant stand an unfinished costume midway. I was surprised to find the other pepakura pieces I have made 2yrs ago for the other parts which is still in good condition even if we havent placed any hardening system (fiberglass or bondo) to hold it in its shape.
So far, only the helmet, torso armor and belt/cod/butt armor have been finished - while the rest of the parts already has the pepakura mock-up. The other parts that didnt have any pep mock-ups were the shin armor & shoes.
While I went ahead in making the pepakura shin & shoes, I got the Thigh armor molded and pulled products from that mold.

MC Thigh Armor:
Photo #169 and #170 shows both thigh armors done, primered & ready for paint. We normally paint each part when finished - but since the previous belt/cod/butt armor color didnt exactly match the color of the helmet & torso armors - we decided to just paint everything when we complete the costume.
MC Shin Armor:
Photo #171 - #174 shows the pepakura shin armor that was fiberglassed in the interior before adding bondo to re-shape. Cardboard details were then added in its exterior.
MC Shoes & Handplate:
Photo #175 & #176 shows the 3-piece shoe (heel, toe & front top cover) and the handplate still in pepakura form. with the way I shaped the added cardboard details around it, it can be molded without using fiberglass in its interior.
Once these pieces are done, all we need to mold is the forearm, bicep and rifle (all have pepakura mock-ups already) to finally complete this MC costume
