SO, wif all dis buzz about Babylon 5, I am on a high to try and build a Kosh costume.

I have wanted to make one for a while, but I also wanna make an Archie from Watchmen.

Hardcore, so, atleast 37-38% accuracy.

Special thanks to TheDarkPope for his post with lotsa pics.


Start off with lotsa reference pics and I made a designation of partnames

Next, I took pics with humans and used the reference of their face and body parts vs mine to enlarge that pic on a tv screen.

Next, place paper on the tv and trace out two pics, front and side view for reference.

I used lotsa FreeForm AIr. I covered reference tracings with plastic wrap and then placed FreeFormAir within the dimensions.

So, file down tabs on the side/profile pieces and use the correct length and width pieces to make da basic hed
Since each side/profile piece seems to come down at a 70 degree angle, I bent a 0.06 piece of aluminum to hold them at the proper angle.

Why the aluminum foil?
Well, it helps make a foundation to keep the FreeForm Air from drooping. Since I have the side curve from the profile and I have a good front-to-back view, I can get the curves right.

Fun Fact: the First Ones is actually reference to the first race to invent/discover bacon. No, not Kevin. This implies pigs have been aroubd quite a while.

Next, use paper to make wing templates.

Cut 'em out of aluminum with tabs.

Then FreeForm Air them!!!

So, ready for some EXCITEMENT?!

Okay, hold yer breath (sorry, I farted)

Using reference photos, once again, turn up the brightness on my computer screen and trace out the lines.
When done, I will import the jpg into Cura or FlashForge, where I can create a 3D image where the black portion is shallow and the white portion is deep. The will make template to pour rubber, or whatever I want to use to make the portion of the stained glass that holds the semi-transparent glass-like structures.
I will use clear epoxy resin to make the purdy glass-looking pieces.

I told you it was exciting

Working the body. I put a plastic grocery bag on a 5" diameter ball while no one was looking. Coated that in...YOU GUESSED IT, FreeForm Air and made 2 hemispheres. Then FreeForm Aired them to the body/halo/top/heart-shaped thingy

JPH I'm not familiar with the tv show or the character, but seeing how much ef-'fart' you are putting in your work/project, I do want to wish you the best of luck ánd fun building and finishing it (y)

Well, we all have only a limited amount of time on this planet, but if you get the chance to watch Babylon 5, I really enjoyed it. Five seasons, pretty well woven together story line with actors that, I felt, really owned and enjoyed playing their characters.

So, what kind of stuff do you like? Super heroes? Other science fiction?


For the mandible part, I started with a pipe, not realizing I totally underestimated the diameter of the mandible, I also had in my head that the horizontal top part of the mandible was an expanding, horn-like shape. So, I cut a pipe 3/4 of the way through and then coated in --YOU GUESSED IT-- FreeForm Air. The trumpet's diameter, I rolled up paper and used a circle template to get the size and taper I wanted.
The ends of the trumpet I covered in aluminum foil then put them in parts of the reference pipe, that way, when it hardens, it will fit perfectly into the pipe I used for the lower part of front of the mandible.

So, the cones with FreeForm Air stuffed into foil-covered pipes created nice interlocking system for the cones to the U shaped part of the mandible.

JPH I follow anything creative with interest, from modelling to cosplay, even when it's not my personal choice. Sometimes it's simply the creative energy of others that they put in their projects that pulls you in and keeps you 'glued to the screen', and you can't help yourself but watch and admire.

What I personally would craft is another thing, and yes I'm sorry to say: it does concern Marvel/DC stuff :cautious: although I like Transformers/Dragon Ball (Z), G.I. Joe just as well. I grew up with Star Wars and Star Trek too, so I do not shun nor dislike genres like Fantasy or Science Fiction either. What I won't watch is horror.

I've been a Marvel fan for 37 years that I can trace back in time, way back when Neil Hammond was Spider-man, Lou Ferrigno embodied The Hulk character, Christopher Reeves flawlessly portrayed Superman, Matt Salinger played Captain America (on a budget, but even so...), and John Wesley Shipp was indeed The Flash.

These people (aside from the countless cartoons and comics) got me into fandom and eventually fired up for (watching others building their) cosplay and creativity. I have never regretted joining this forum, and even just watching others work their magic, while at my pace (8 years now and going strong:rolleyes:) I craft what I like without thusfar ever having started a thread yet. Pepakura rocks. And so do you all.

Keep the updates/pictures coming !

So, I know what you are thinking...

What about the big Hear-shaped, body thingy? The one I secretly snuck hemispheres on.

Well- making it more 3D. Adding more of FreeForm Air. Fortunately, Gorilla tape sticks to it, so I can tape foil in whatever shape I want and then coat it.
Also FreeForm Aired the trumpet pieces to the pipe for the mandible at the proper angle, and started on the eye/iris door using templates from a website I can't find right now.

I did not figure out the 2 inch iris door by myself. Kosh's eye has 8 lids

It will get sanded to a more appropriate swoop as it gets built up.

I can't say I've heard of Pizzazz magazine. Ofcourse we're a little behind with pretty much everything in Europe, so that explains it. But I did collect and read comics fervently. Inspire and be inspired. Makes a better world anyway

Pizzaz came out in the late 70s, I believe. Marvel put it out. They had commercials on tv with Spiderman in it. Star Wars, after-the-movie comics (R2 was malfunctioning), it was fun. Limited run.

I don't post all of my builds either.
And I didn't really like the swoooop of the top part of the body, so I added more foil and FreeForm AIr. Made it more 3D ish

What's in them & how much do you charge per bag:cautious:
I will try and contain myself...
Secret is Kodiak Cakes flour. 1/2 cup of that, 1/2 cup of whatever other flour your like.
Also, only 1/3 cup brown sugar and lightly sprinkle granuated sugar over the mix. Remember to mix sugar, splash o vanilla into 8 oz of butter first.
One egg. Pinch o salt. As much chocolate chips and nutz as you want *AFTER* thoroughly mixed batter

Dont worry about baking powder or baking soda, it is already in the Kodiak Cake mix. Almond flour makes very crumbly cookies
bake 375 for 9 min or so.
Half way thru baking, hit them with a spoon to flatten them and assure even cooking.

DO NOT USE FREEFORM AIR IN COOKIE MIX!!!!

I do not own stock in Kodiak Cakes or Nestle'



After making a base mandible part, I coated with XTC 3d with added black pigment because it flattens out the sculpt and really brings out the defects.

First print, perfect template from tracing stained glass bib right side.

Put in a layer or 2 of XTC 3D, then I can pour rubber or silicone in the sulcus/rivers/depressed areas.
