I did a bit more fine-tuning yesterday, so the prototype looks like so now:


Today I'll be 3D printing the exact screw heads to go into the holes on top of the head and altering the backplate so that it has another seam across the middle of it. I'm not sure how I missed that detail before.

In any case, I ordered more silicone on Friday, so I'm on track for molding this baby as soon as the bucket gets here.

I built this helmet to the same scale as my MkIII helmet. The MkIII fits a 23.5-inch head with a bit of room to spare. With the extra bulk added on, the War Machine helmet is going to be a bit bigger on the inside, but it'll still be pretty tough to get it on and off. It might work better if you separate the jaw. In any case, I'll have a better idea after I actually get a kit out of the mold and try it on a few different folks.

My new silicone shipment hasn't arrived yet, but I'm on track to start the molds as soon as it does. Yesterday I fitted the fasteners into the forehead:

I decided they're a bit too small, so I've printed out another set that are a hair larger in diameter.

I also drilled out the fastener details for the jaw:


Before molding anything, I usually give it a nice glossy coat of paint:


While that was drying, I added the extra seam line to the back plate. I started by building up some Bondo:


Then I carved it down with a body rasp and an X-acto knife:


After a bit of fine sanding, it was just about right:


Here it is after a coat of primer:


Today I should have it all glossy as well, so the whole thing will be ready to go once the new silicone shows up.

Do you sell Mark 3 helmets?

My mold is pretty worn out, so they take a bit more work to make them presentable. I'm really not willing to sell sub-par castings.

In other news, my new silicone shipment arrived yesterday, so molding will begin today!

UPDATE: MOLDMAKING HAS BEGUN!







I got the print coat laid down last night and I'll be thickening the molds over the next couple of days. Count on seeing the mothermold coming together right after that.

The first kits should be ready to ship in the coming week. So if you've sent me a deposit, be ready with the final payment soon. If you haven't sent a deposit, remember that I'm only offering free shipping and the lower pre-order price until the first kit comes out of the mold, so you're running out of time.

Yesterday I laid up the first half of the mothermold for the main body:




I also laid up the outer portion of the mothermold for the backdoor plate:


Today I'll be laying up the rubber for the inside, then building the rigid mothermold for that part as well:


I'll be mothermolding the faceplate portion as well:


There's a pretty good chance I'll have time to rotocast copies of the main body and the faceplate today. Then I'll just have to wait until I can pull a copy of the backdoor plate and the first kit will be ready to ship.

When you do the fiberglass mother mold, you just do is right on top of the silicone? Do you have to use mold release or anything on it?

Also, how many layers of fiberglass?
 
As much as I want one, I have to hold out for the Mark VI. I know I'm passing up a GREAT DEAL, I just can't justify it at this time. Still watching with much anticipation.

I don't use a mold release. One of the beauties of using silicone is that it doesn't tend to stick to anything. I lay up the mothermold with 3 layers of 3/4-oz fiberglass mat, making sure to add plenty of thickness to the edges where the two halves bolt together.

Yesterday I built up the mothermold for the faceplate:


And the second half of the mothermold for the main body:


Once all of the glass had set up, I went ahead and separated the mothermold from the jacket mold:


The flanges were drilled for bolt holes:


Then I went ahead and trimmed off all of the hairy parts around the outside edges:

I also pulled the prototype out of the faceplate mold:


So there's a lot of clutter on the workbench again:


Today I'll be finishing up the inner mold for the backplate:

The wait is over! I now have the first set of cast parts out of the mold.

Just because I could, I went ahead and made the faceplate in cold cast aluminum. Here I am buffing it down:


After a few minutes of quality time with the Dremel, I'd trimmed off all of the mold flashing from the parts and slotted them together:


I was very pleased with the result:


Then I underwent my rapid dust removal process:


And tried the whole thing on:


I think it does the trick:

I'll be casting additional copies today and I'll start sending paypal invoices to the pre-order folks as soon as each kit is out of the mold and ready to ship.
