It's been a while since I've read through the last few pages of your build Thorssoli, and after doing so I just have to applaud all the work that you are doing. It's not only very professional and well executed, but groundbreaking in terms of Halo costuming. I've studied just about every quality Halo suit built to date, and the techniques that you are using and the solutions for issues that have plagued Halo costuming are just ... well... second to none, and will help countless others who are trying to solve the save problems.

I particularly like seeing the visor, boot, and LED solutions that you've come up with and your comittment to revise and refine your own work even after finding a temporary solution.

Man... if only we all had this much follow-through, I think Halo costuming would be in a different place than it is today. Your work is inspiring, keep it up and thanks for sharing your build with us.

I may not get everyone together for Halloween, but I will at least get us all together for a photoshoot. It may only be five or six of us going out on the town dressed out, but that'll have some impact.

Thanks for the kind words. It's good to be appreciated by someone who really understands all that's involved in a process like this. I will admit though, I am looking forward to wrapping up the build(s), shelving the molds, and moving on to some other, more frivolous project.

That said, Stand by for an update on the new and improved boots...

Boot Update!

When I last mentioned the boots, I'd just poured the rigid portion of the mold for the soles. Here's what it looked like when I peeled it off:


I was using some old resin from a batch that went bad a while back (paint won't stick to it when it cures) and when this stuff cured, it bubbled up a lot at the surface of the master. The end result was a lot of tiny pits all over the mold:


I puttied over the holes and then did a throwaway cast to see if there would be any problems with the mold. Here's the way the first pulls (solid blocks of boot-shaped foam) came out:


Satisfied that the molds would work, I wedged the donor boot into place. This was a cheap Ugg boot knockoff that would serve as the base for the foam to be cast around:


With the inner shoe in place, I packed it tight full of newspaper so that it wouldn't squish flat when the foam expanded around it. Then I mixed a batch of foam and injected it into the mold between the boot and the rubber jacket mold. Once it started to expand I poured another batch over the bottom of the shoe sole and clamped on the rigid sole mold:


Then I used a 2oz. syringe and injected more foam around the top edge:


As an act of superhuman restraint, I resisted the urge to rush and pull them early. In fact, I waited overnight before I went back to the shop, popped the new boots out of the mold, and then spent the next two hours strutting around in them:


I'm pretty happy with how they came out, but there was one void in the bottom of one of the soles:


And a couple of patches at the back where the foam didn't fill in all the way:


Still, they're very wearable and I'm pretty happy with how they came out:


Now I just need to crank out a dozen more pairs and get to painting.

Damn my large feet...

Actually, before I made the throwaway cast, I had a friend in the shop with size 13 feet and he took off his clunky workboot and we managed to fit it into this mold. Since the donor shoe would be something smaller, these might work for you.

Is his workboot larger than his feet? If your going by boot sizes, they might run a little larger. I do wear a size 15 wide though :/

lol If I send you a boot, would you be able to see if it fit?

EDIT: I could get you the measurements of the size 14 boot they issued me in basic. I have an extra pair that I haven't touched

If you're planning on building an entire pep suit between now and Halloween, you shouldn't count on going to work or going to sleep between now and then.

Back on topic, my shin mold failed catastrophically the other day and I had to make a new one. Fortunately, it was easy enough to grab a recent casting, tear up what was left of the old mold, and go to work building a new mold using bits of the old mold to help build up thickness:


In other news, the other day I had a few of the guys that are going to be playing along come over and help me assemble their armor parts. We made great headway on biceps:


We also assembled buttplates:


Buttplate assembly was a great opportunity to spend some time eye-to-butt:






While we were busy handing each other our own *sses, we were also casting more copies of the inner thighs:


We've also been making neckseals. Unfortunately, the one that fits me doesn't fit Don (Sarge) very well:


It does fit my dog Kira though:


Today I also got the project newcomer to stop by and help me make the new waist sections. Pics to follow once I've got one or two fully assembled.

Awesome! Now I want one! That armor would stop a airsoft gun right? :lol

It looks like it would almost be as effective as one of those Advacnded Action suits.


Although, On the practical front... thorssoli could probably easily incorporate kevlar plating into the molds of his armor.

Seriously though... why DONT we have armor IRL that's this cool?

I'm crossing my fingers for the next 10 years. :love

Lack of movement Maybe. Can you walk Normally in that suit? Or even Run, Jump?

Wearing my green suit I was able to walk normally. I could probably run now that I've reworked the boots. Same goes for jumping.

In my case, I can't bend too far at the knees or the thigh armor bumps the calf armor. For taller wearers, this stops being a problem as the gaps at the knees are bigger. The only other restriction is at the shoulders and elbows. It is not possible to cross your arms wearing the armor.

In other news, work continues on the RvB HALOween project. Right now we've got all of the parts cast except for one pair of boots and shins and all of the parts that need to be sized have been sized.

The plan now is to finish the last handful of bits that need prep work and sew up the last few undersuits on Monday and Tuesday, then spray primer and base colors on everything Wednesday, pick out the black details on Thursday, then attach all of the buckles and straps on Friday before rolling out. Fingers crossed, it'll all work out.

I've got a crappy connection right now, so I can't post much in the way of pictures. For now, here's some boots:

Same kinda goes for the Star Wars Storm Troopers. I'd rather wear BDU's without armor, Than not be able to bend down, Crouch, Run fast, Or even jump high. The limited mobility is the main issue. You might could modify the armor for maximum mobility. I wouldn't use the armor in Airsoft unless it was 1. Modified for mobility 2. Halloween/HALO airsoft event.

Yea, although still new in the army, I can't tell you how much I hate having to wear an IBA and be in full battle rattle, mainly because of both weight and a severe lack of being efficient enough to properly shoot my weapon. I personally feel that the IBA will get me shot faster just because I don't move nearly as quick. I can train all day but I personally don't feel too safe with it.

As for having full armor like this IRL? Same thing, too bulky and heavy. You have to remember that the fiction of the suit is that it's a power suit, designed to enhance the Spartans physical abilities. It was noted in the novel that master chief felt like he wasn't even wearing it because, although the combined weight equaled to 1 ton, the suit was made to feel that way to the wearer

Absolutely superb!! Perhaps you already stated this on one of the other 15 pages and I just missed it, but how much does the entire costume weigh?
