I just finish sealing the suit, it was probably the longest and most boring part of the whole build..
4 to 5 layers may sounds a lot but at least I have a smooth surface to paint on.

Just applied a quick coat of grey primer, looks good so far :) :

do you have to separate all the pieces with the pep designer or for the most part are they already separated? thanks for any and all help!

Mark V ? I'm doing the Mark IV with STEALTH templates, i don't know where you see a mark V here 8D..

For the 90" cut, i'm just going to quote 7sinzz :

You must constantly reference the pep program while you are building your piece. If you notice that 2 connecting pieces run smoothly into eachother then u do not require a 45 degree cut. If u notice the 2 connecting pieces have a corner then you require the 45 degree edge.. I advise only doing the 45 degree cut on one of the edges thought... unless the connecting corner is approximately 90 degrees average the do a 45 degree cut on both connecting edges. Please notice there are occasions where 2 edges bevel outwards rather than inwards. This is rare. But does occur. I cant explain a particular occasion off hand, but you will know it when you see it. Just constantly reference the pep program and use a bit of logic. I also suggest cutting certain parts slightly longer than the part they connect to so you can glue them underneath, creating a lip. Reference the silver parts on the biseps.

Here's my explanation if you didn't get it the first time : you just have to do the cut when you "feel" you gonna need one..
I didn't modified any of the parts. If you see a slight angle, cut only one of the sides.
If the 3D modele shows a 90" angle, cut both sides before you glue them together.
It's really up to you and you have to guess which angle cut will look the best in the end.
My advice : take two small pieces, do a 45" cut on one and glue them.
Do the same thing with two other pieces but cut the two of them so you have a 90" angle.
Then you will have something to compare and actually see how it turns out.

If you're not sure, just cut the template and see which angle would look the best before you glue it.
It don't really see where the problem is, just do some tests. I've learned from my mistakes and i'm probably not the only one.

Just give it a try :)

Yo guys....Whats the size of the boots default scale? I wear size 10.5-11....Should i scale them up or down?

Hello Everyone; I have been wanting to make a Iron Man armor since the first movie came out, but just recently I found this site ("bright light coming down and angels singing"). So I spent the last 2 weeks looking at every tut and projects out there....

So; I'm starting my first project using pepakura and foam; these files here are amazing. Got my EVA foam, x-acto knives, glue (like 100 sticks), cutting mat....yada yada yada...

But before I start cutting and messing stuff up!, I summon the powers of the pepakura/foam masters!!!

I have the same question...I'm debating between using the foam or make the paper version of it...(I think I may be able to make the boots bend like regular shoes also put traction on them....

LOL. Yah, I'm in the NW burbs. My ultimate goal is to have this done and something else for C2E2 and ACen in April. But, I have small hopes for Kollision Con next month if I go.
I'm in Chicago too....the burbs, is nice to see other people near me doing this project...

Anyways, here's some progress !
As I said, I use wood glue in the first time and it didn't went well.. I guess the glue was too thick and not very flexible. Here's a pics of my helmet after i tried it :

As you can see, some cracks showed up..
I thaught it would be good after several coats but the glue started to peel of very easily..

I would not recommend you to use wood glue, it wasn't really effective.
After that, I managed to find some PVA glue in a craft store. The bottle says "white glue PVA" so guess it was what I needed :)

After fews coats the result was way better, PVA glue is way more flexible and liquid so it was easier to apply.

Hope my (bad) experience can be useful to someone.
And now as promised, here is what my suit looks like onece all the parts were done.
Actually not all the part, I made the foot flaps and hip pods after the pics were done. I did new hand flap based on the pepaura files too, as the first one came out too small.

Anyway, tell me what you think about it :)

The hardest part of this is figuring out which angle to cut the foam to put it together.

I'd say the hardest part is to keep the motivation to finish the whole suit, even if it's done with foam, the process does take some time.
I don't even want to imagine how long it would take to pep/fib the boy, you guys are crazy.. In a good way though :cool

4 of gray primer - 1 coat
4 of red - 2 coats
1 of gold - 2 coats

and 3 of clear coat, not used yet so I don't know if it will be enough but I think it sould be good :)

Hi Stealth. DR saw your tutorial for foam sealing and he would like to share some tips for it.

he said you should sand the excess glue off the seams before applying your sealant to keep it cleaner & smoother.

also, if you would like to hide the seams but is using the low-cost method, you can bondo the seams specifically then sand it. that way you are able to hide your seams before painting it.

true that. there are areas that you need to do certain angle cuts & inlets.
