Hey. About your cold garage. Ever thought of investing in a space heater? The one I got heats my air-leaky work shop/shed just fine in 20 degree weather. Might take some time, but you work space will be warm enough so that paint dries fine and Bondo and fiber glass resin sets in a resonable amount of time. It is not as fast as normal, but the wait time is not insane (6-7-ish minutes as aposed to the normal 4 min.) with regular amounts of accelerent hardener. That and it is much more comfertable to work in the shop.

I've got one, its just a small one and I have a 2 car garage. My entire shop has to make due on one 15 amp breaker as well, so I can't run multiple ones and get the temperature any higher in there without blowing it.

Small update. Got the mouth section carved out and the small styrene box put in tonight

Measured the place for the seam line between the front and rear of the helmet. A piece of string made it much easier to make sure I had the line nice and straight. Trying with painters tape just resulted in wiggly lines.

Space between the bondo/resin and the foam is a little thin along that seam line, so it might need to get reinforced to keep its shape before molding. Pretty happy with the line though - it should make for a nice seam line for the 2-part mold later on.

Started with a speedball lino block carving tool, also did the nose vents and mouth outline with this as well. Have 2 of these left over from my college days, and they're great:

I've been wondering this for a while. Right now your false visor, or what ever you want to call it, is about as deep as the real visor would be on the finish helmet. As such, how are you going about mounting the visor when this is all done? I know on your Guy-Man helmet you kinda sanded down the edge to make a lip for the visor to sit on. Are you planning on doing something similar with Thomas?

I know its been said before, but I can't believe how fast this build is going! I keep expecting things to slow down but you're still moving right along.

The visor edge will be used as a guide. When the piece is cast, I'll cut that out and use it as a marker to measure out where to dremel the visor cavity out from the inside. It would be tricky to make a perfectly flush front-mount visor - something I learned with Guy - so Thomas' visor will be affixed from the backside instead.

Getting down to the tiny details now. Spent the past couple of days refining edges, filling in little divots, and fixing minor flat spots. At this point, I think its as smooth as I can make it. Might need another very thin pass with the spot putty on a few more areas, but I anticipate the master being moldworthy in the next week.

Just for comparison sake, how long did it take you before your were able to mold Guy-Man?

I have, but you know me and my email punctuality... I've got a bunch to answer, but no worries about your request at all.

The timeline is something I've been thinking about a lot recently. Guy's helmet from this:

Might be a little of both. You've obviously learned a lot from Guy-Man and have perfected the technique, but when you think about the finer details Guy-Man is a little more difficult I would imagine, even though the shape seems less complicated than Thomas.

It will be interesting to see how long it takes you to make Tron Guy-Man if/when you decide to do it.

OK, I don't even want to finish my helmet if you're going to be offering casts. I'd be very interested in knowing the dimensions of the helmet if you do plan on selling these, as I'm kind of a tough fit.

I agree with agent. I think it's partly because you've gained more experience and partly because Thomas is alot easier, shape-wise. Guy had the ear details, the rear 'loop' behind the head, the wire 'hair', etc. I think Thomas can be broken down into simple shapes that give you a much better starting point but on Guy it's more complicated.
