It looks like you decided not to add recesses for the nostrils/vents like you did the mouth, its that correct?

There are lines for cutting, but not indented boxes like the mouth. Making those on a curve would have been a pain in the ass, so I'm just going to end up doing it on the back end after casting.

Seriously, its amazing the kind of shine you can get off Krylon ruddy brown!


Molding will start tonight. I'm planning on making this a 2 piece brush on mold with a 3-piece jacket. The designers of Thomas' helm have placed a very convenient seam line along the middle, and this is where my bucket will be sectioned.

I've never made a multi-piece mold this large before. Keep your fingers crossed!

Absolutely beautiful work, Harrison. You are truly talented. :)

BTW, I just realized the design of the helmet remind me of the bad guy robots from Black Hole. lol

Wow, this is absolutely amazing work. I'm so impressed how professional it all is. I got to see your original build at Dragon*Con (my boyfriend got a picture with you) and it's absolutely amazing the how you've done this. Thanks also for showing how doing this, they way you created the helmet is great, I might use it for creating a motorcycle tank if I can't find one.

Sorry for the double-post-bump, but I've got updates to make up for it!

My business trip was canceled due to the snow up north, so I spent last night slinging some rubber.

First, I had to block out some of the recesses on the underside of the helmet. The chin area was blocked off with some styrene and I put some clay behind the ear puck indents to build that shape out a bit as well.

After that, its pretty standard moldmaking. First off, the print coat brushed on with thinned silicone (I'm using Rebound 25 here, same as with my Guy build)

Then the second coat. I added some thickened rubber to the ear indents to build them out a bit

I'm trying something a bit different with the registration keys this time. On Guy, I made them from thickened silicone sculpted into pucks. This works fairly well, but sometimes the rough surface on the pucks themselves causes them to push a couple millimeters out from the mother mold. This time, I took a paint palette and filled it with excess silicone as I was making the first coats.

These little egg yolks were popped out when still slightly tacky, and "glued" to a tacky brush coat with some more thickened silicone.

I used 15 of the little bumps in all, and they're nice and smooth so hopefully they'll keep registration better than their hand-sculpted predecessors.

Back half rubber is done! 24 hours to dry then I'll start on the front.

Very nice progress, excellent documentation!

I like your idea for the registration keys. I used to use empty egg cartons, the vac formed ones. They're deep enough to pop out a great tall key that locks nicely into the mothermold...and easy to find.

Just food for thought...love all your build threads.:thumbsup

I knew you were good, but geez.
This is looking fantastic so far, I'll be watching this like a hawk, Im so glad I caught this before I got too carried away with my own helmet, this will make things quite a bit easier, for future reference. Ive just finished the paper frame for mine. I dont quite have all the tools you have, so sadly I think im going to have to stick with the spray foam method. :( But thats ok. Trial and Error, Trial and Error. Also a quick question, for other work im sure ill be doing, where do you find you styrene?
