I did the same thing, but haven't gotten to printing it on the good stock, yet. I'm still having trouble getting it to back-up properly. I'm off by about 1/8" - way too much.

By "back-up properly" do you mean the printer automatically backs the paper up for two-sided printing? If so, have you thought about just printing one side and then reloading that page in the tray?

No, I'm feeding the second side manually, but the two images aren't aligned one over the other. They're off by about 1/8". Once I can get it aligned closer, I'll use the better paper.

Maybe printing directly isn't the best way to go about it. I set the pics up in CorelDraw, making sure the images were dead center on the page, and saving it as a file.

You really need to print these from a graphics program.
Many have mentioned Corel Draw, that is what I used and my bills are off by less then 1/32" left to right and a lot less then that from top to bottom and I'm printing from an old HP832C
When I set up my file I imported both bills so I could print 2 per page.
I also set up light gray "cut lines" so that I would have something to guide me as I cut them out with my paper cutter.
I print one side with the lines and the other without.
It's best to let them dry for a few hours before you print the back side.
The printing isn't a big deal but I'm sure it uses a lot of ink.
Cutting them out is a pain and very time consuming, I recommend that you buy a paper cutter if you don't have one.
If you really want these and can't print them yourself I would be willing to help but I have no idea of what it would cost me per page.
The cost of the paper is cut and dry but I don't know of any way to determine the amount of ink used and as I said I'm sure it uses a lot.

I just opened up Microsoft Word, set the left & right margins to 1/2 inch, pasted the bill rendering twice (one under the other), & got 2 bills per sheet of paper. Some of the front/backs don't match EXACTLY, but there was never more than 1/16 inch difference, which I can live with.

I just did a test print from Illustrator and I can't even tell if there's an offset front and back its that close. Too bad the printer I used isn't producing as good of product as I'd like.
Now how much white border should be left? 1/8"?

I left about 1/16", but, like someone said before, make the border to suit your taste.
I made my borders varying widths, just like real money. Meaning, on some of the bills, the left border is narrower than the right, & the same with the top & bottom.
I weathered mine, by taking about 1/3 of the cash & wadding it up over & over, to give some of it that tissue-like feel that well-circulated bills have. Then I dunked all the money in water that I tinted with water-color paint (light brown, black, mint green), to try & tone down the bright whiteness of the paper.
I have it folded up in my pocket right now.

Mucked around with mine in CorelDraw this morning and finally got the files to back-up properly. I ended up blowing it up to 2000% and adjusting my alignment until I was satisfied that it was as centered as it could possibly be. Unfortunately, I finally succeeded just as it was time to get ready for work. To make things worse, I'm leaving for my In-Laws place right after work, so I won't be able to start printing these out until I return on Tuesday. Ain't that always the way.

Just a newbie tryin' to help out a fellow browncoat.
I was waiting for you to post a link to your paper money band files.
Looks cool though.
I'm torn between buying some clear inkjet overhead transparency sheets, or just printing the bills on linen paper.
The paper is much cheaper. Officemax wants to charge you like $30 or more for 50 sheets of the overhead transparency stuff.

just printed some of these out for myself with plain old paper and inkjet printer, just gotta make sure if you put more than one per sheet youve got it spaced out evenly all around, then put it back in the right way to print on the other side, came out perfect for me, just used a basic Windows program for the printing after laying out the page in Photoshop.

after examining screencaps, i noticed it would be challenging to replicate the bills, that is due to the fact that the 20 and 50 dollar bills that show up in the show have different designs, the 50s have what appears to be a circle of chinese in the center where the 20s have some kind of black design
