I will probably do a little fiberglass practice on the chin cup because it is small and easy to redo is necessary. If anyone has any tutorials, links would be appreciated. I also realized I don't have the details on the comm box yet, but that is the least of my worries atm.
 
Hi Blade - I checked the dimensions of the helmet and they came out within about 8mm all round. I held it so it was at roughly the same angle as the one in the picture. The height might be a little taller than it should, but near enough for me. :)
I spent an hour or so with the belt sander, cutting back the card and knocking the tops off the facets, so should be a lot less to bondy now. The swoop fits reasonably well, but I'll have to trim it to the rounded shape in the reference shots.

OK, thanks for that, Blade. I'll re-check the measurements of the helmets I've got done so far and let you know how far out they are. Probably heaps...
 
That's good enough for me too. :) What size is your set to? The default for that file? I was wondering cuse he swoop I made was way to bug, but that could have been a measuring error on my part (But probably not, cause I NEVER make mistakes :lol )
 
Hi Blade. The two helmets should be pretty much the same size – unless there is a problem with the printer settings. I know that my printer defaults to Letter and I have to check that each time I print a Pep out.
Here are two screencaps of the swoop – one is in Letter format – that’s the one I sent to you. The other is in A4 with edges, which I have now made two of. Each pep is the same external dimensions, but in the A4 version I rotated the whole object in Blender, so the Height and Depth will have changed – in the same way I get shorter when I lie down. :D
There’s also a pic of the swoop atop the helmet – not a very snug fit as I hadn’t trimmed the edges. It fits more neatly now. I have also sanded the high spots down and now just have to tidy it up, trim to the proper curved and work out a system of bolting the two together.

Where can I go to learn how to make those paper helmets like you posted? I don't even know what the process is called.

Pepakura is the process. Lots of fun, but needs a lot of patience. Heaps of stuff on YouTube and Wikipedia, plus a search on this site will give you heaps of links. Well worth checking out.
 
Yeah, your swoop was the right size, but I built the one from fierfek's model because i found yours did not have the right shape. I'll recheck my dimensions.
