Battletech Warhawk/Masakari Costume

Its been a couple years since I've done a costume, my first being a G1 Soundwave that was (and still is) a big hit anywhere I take it. The second was a Mr. Freeze that not only cost three times as much to make as Soundwave....but just wasn't as fun. So now I return to the realm of giant robots! I'm starting in about a week with the goal of having it done for Gen-Con 2013 (I'm giving myself plenty of time).

I choose the Warhawk (Masakari for the Spheroids among us) for its large, boxy torso that hopefully will be able to contain my entire upper body, including arms. I want to be able to operate some rudimentary controls inside for lights, some moving parts like an opening cockpit, and maybe some sound if I'm lucky. Definitively fans on the inside to keep some air moving around.

I do, however think I need some help from those more experienced than I. I know I can get the proportions right, I know I can get the costume done. My two problems lie in the fact that I've never done any kind of wiring work and that with my prior Soundwave experience I've realized I will need a better outer covering for the finished costume. The industrial sticky packing tape I used for that costume left a rough texture that just looked bad up close.

So to narrow down the list I'd like help with:
-wiring lights and sound
-moving parts (think a lifting facemask on an Iron Man helmet)
-outer skin covering materials

Cheers folks, hopefully I'll have some progress for you by Christmas time!
 
First bit of progress, some preliminary patterns for the upper and lower legs to get a feel of the proportions. These turned out so well from just guessing that I will probably just use cardboard for the whole costume and reinforce it where it needs to be.
 
BattleTech? Aren't the MechWarrior games based in the BattleTech universe? I played that as a kid!

and here's the knee assembly in place, good range of motion and can fold in on itself for storage and transportation.

Here's the ankle joint, not pretty but it will be hidden so who cares. I think I'll go get thin PVC to replace that paper towel roll though, I don't trust it enough to hold the weight.

And put together so far with a bit of help from the family, we had a tough time finding anything tall enough to prop it up. My grandmother there is about 5'7'' so the costume stands at about 5'4'' right now.

I was extremely busy helping out North Star Games this year so only got to bring the costume out on Saturday for the contest and some photos after but what an amazing reaction I got from it.
