WIP: Portal 1 Turret with Robotics

Hey there, I'm not sure if this is an over zealous project to take on as a first timer (sorta), but my buddy has gotten into robotics lately, and I thought... "We should make a Portal Turret Gun!"

I've been looking around on the internet for awhile about this stuff (mold making, casting, prop building) and stumbled on a Flickr account (via RPF) that had a lotta good pictures of making one. I saw he first used foam and then tried out making a wood frame and so forth. The end result was really awesome.

I decided to try foam first, and see if I could get a mostly acceptable shape out of it. After 4 days of work (hand sanding) I'm feeling comfortable with the outcome. I will say it's not perfect, but I don't think I can really nail it without building a frame. Here's a pic.

I need to make templates for the pieces I need to cut out. After that I plan to use body filler and sand it all down nice and smooth. Once that's done I was thinking of making a 2 part mold of some sort. That's where I come posting here for help.

From what I've seen, this is going to be the most expensive part (at least on my side) of this process. I've been looking up a lot of different ways to do it, but being inexperienced, I am unsure of what method and material I should use.

Am I better off using silicone or urethane and making a block 2 part mold? Or can I use latex and a mother mold with it? Or is there another method that would yield better results? I'm not really trying to make a "budget build" here, so cost isn't that big of a deal, I just don't like to spend more than I have to (hence use of foam).

Also suggestions for the material of the final product would be nice to hear. I was maybe thinking colored fiber glass? It would be shiny, and not have to be painted.

When this is done it should be sorta neat though. My buddy is working on stuff to allow for moving "wings", he's got a working audio shield, and he's doing an eye with motion sensing capabilities and a laser pointer.

Thanks! I'm pretty excited to see it finished too, but I have a bad tendency of rushing things so I'm trying to take my time with this.
 
Today I finished marking the outlines for the eye and wings. I then cut them out. It didn't work as well as I was hoping, but I ended up with something I can still work with at least. I'd post pictures, but honestly I think it looks terrible right now.
I'm gonna try cutting out the eye, and then sanding the shapes a bit and applying body filler or something. After that dries I'll sand it to "taste" until it looks how I want.

Can anyone tell me if I can use the styrofoam coated in body filler to make a mold of the shape, or should I use another material? I'm mainly looking for something that I can coat on, sand smoothly, and then use to make a mold.
 
That's a good idea. I was talking with my friend that's working on this with me about doing different ones once we get the first one done. The Prophet turret sounds like a great idea for one.

Well, you certainly wouldn't run short of ideas for turrets. There's multiple ones that are the same (which are the regular turrets from Portal and Portal 2), there's the crap turrets (which are three I'm aware of, one that doesn't have a back, one that is almost complete, and one that is built sideways), the Prophet Turret and (if you consider them in the same group, even if partly) the Frankenturrets, and even the Animal Kingdom Turret (which, honestly, is even bigger than the normal ones). Oh, I almost forgot the "Fat Lady" Turret (seen three times throughout the game).

And not to mention, the various different colors that the turrets are available in now. So, you've pretty much got a whole lot of choices. :D
 
Yea, I'm thinking me and my buddy might be at this for awhile. I was thinking just the normal turrets in the different colors would be fun.

Originally, we planned on having the wings come in and out (from like idle to alert), but the size restrictions make that really difficult. I'm thinking if we do the fat lady it might be possible. This is after thought stuff though.

For now I just bought some Bondo. Tomorrow I'll see about applying it and sanding it and posting some pics I think. I still have to cut the eye and the center line out though, so I can't apply any to the front or back right now.
 
So, I'm sad to report, this isn't going how I want it to (as it it's all scrap). On the up side, this presents and opportunity to go about this a different and better way. Right now me and my buddy are working on scaling the model from the Source SDK in hopes of designing an accurate template. Once we get get numbers (more he than we really, lol) I'm going to draw the templates on the computer and print out some designs to cut in wood.
I feel sorta bad about this project because basically I'm doing the same thing "CitizenSnips" did, but I don't know of any other way to go about this in an accurate manner.

Anyway, before it even really starts, the updates on this are gonna slow way down. Hopefully we can get the math part out of the way quickly and I can start cutting wood soon. I think the outcome is going to be radically better though in the end.
 
Since this is the only thread I can find on the subject, has anyone actually finished making a 1:1 turret yet?
 
Uh.. sorry guys. I haven't updated lately due to working more, a few new games have come out, and I've had some financial issues.

We are still working on getting all the dimensions right now. Does anyone know where I could get the dimensions of Chell? You know, to use as a reference for scaling the turret to size?
 
in general, without writing a really long post, you're going to want to use styrene foam board, you said you were using "foam" there are a lot of different kinds. If you go to the hardware store and get some 2" styrene foam insulation board, then get some 3M super 78 foam specific spray mount (they may have it with the super 90 and super 77 there, may have to order it online) and laminate a perfect block that meets your overall dimensions.

Then use your ingenuity and the fact that the block has square, perpendicular sides, to lay out your shape, maybe a grid? Maybe with profiles applied to the sides of the block and then cut out?

There's a recent project of ours that we worked in that foam, by hand. We went on to do fiberglass over these forms, after sealing the foam with latex paint. That would not get you where you want to be though. Instead, at this point, when you've used a file-cleaning brush and sand paper to get as refine of a form as you can, seal it with a urethane resin. This will give you a hard shell that you can apply without sealing the foam (urethane will not dissolve styrene). Then you can go in with some bondo and more sanding, and finally wet sanding, to bring your form up to like a 1200 grit finish at least, something super smooth.

When you're done with all this, you can do a brush up mould with some silicone, and make a plaster bandage or fiberglass jacket to support it.

I've been working up a similar full scale project and have the models from Portal 1 for reference.

I imported the models into a mechanical design program using a import unit of meters which appears to be close if not dead on. Only the people at Valve would know for sure. I dimensioned the image above in both feet and fractional inches and millimeters.

Alesia Glidewell - Biography
according to imdb, shes 5'4.5"

While Alesia may be 5' 4-1/2" tall, the Chell model is 6' 1-5/8" tall from the bottom of her toe to the tip of her unkempt hair. Keep in mind she is also standing on the very tips of her toes.

The turrets are overall 5' 7-1/16" to the tip of the antennae and 4' 9-1/8" to the top of the body.
