Very cool your skills reales have developed, what thickness is the visor, it seems to be really stiff and hard. But

Hmm, may be you shouldt think about some other more flexible stuff and some car foil to made the visor your self, it seems to be your actual Visor is to hard an presses Youre foam out of Form

Almost done! Went to ACBC this past weekend and had a blast! Still have some touching up to do, but ran out of time before the con. Here are some pics of the mostly complete costume though:

That's awesome.. I have a 4 yr old who has been begging me for a stormy... did you just scale down the pep files? I've never done pep, but it looks like fun.

Thanks man! I used JFcustoms files found here: http://www.therpf.com/showthread.php?t=148889 and used his Captain Rex files, but scaled them down. Had to change the eyes since Rex's and Fox's are different, but other than that it went pretty smooth. Had to use thin foam for the helm, but used exercise mats for the armor and it worked pretty good.

lol Thanks man! He had a blast! I'll have to put some more pics up. I still have to do an antenna, dome light, handguards, and some weathering. Then I want to find a cool place to take some pics;)

Thanks man! I found a DC-17 in the SketchUp 3d library and scaled it to my sons size, printed it out, broke it down into different pieces, made templates, and cut all the pieces out of 1/4" foam. I had to layer them up to get the right thickness, but it worked out pretty good. The barrel is the only thing that's not foam, they're crayola magic marker lids;) I didn't take any pictures because I was in such a hurry.
 
Ahh nice, check out DaFrontlinetrooper in YouTube , the guy got some nice tutorials on building weaponprops out of styrofoam, btw i've stumbelt across an pepeakura dc 17 and umbaran heavy blasterrifle. So if ya got any interesst in the files just tell me

Yeah, I follow him on Facebook and am subscribed to his youtube. Punished Props and Steven K Smith Props are good ones to follow too. They both do amazing things with foam and are both pretty active on here too. I might be interested in those files, yeah.
