Update:
I changed to (3) LEDs per eye (pretty bright). also, I finished both eyes and rewired eveything (parallel/series...whatever). I realized the vision slots are too small to see through (with or without outershell). So...I slotted the hole that holds the eyes to the faceplate which makes the eyes adjustable (kind of cool). I'll post pictures on my next update.

I wired the eyes to turn on when the faceplate closes.

I also added a switch so I don't have to remove the battery when not in use.

Both eyes running. Tomorrow I will pad the helmet..while I wait for my servos to arrive.

Did some padding. I don't know how I'm going to install the servos yet, so I did a minimal amount.

Here it is. Sharkmark 110% for a person with a 24" circumference melon (7" across). I will be molding the lower portion of the dome this weekend and servos are on order.

I can't believe how well the latex glove works. I used 2 layers per eye.

Servo Prep work:

I did a, temporary, hot glue hook-up of some pull cables to get an idea of the force required.

First off: My total weight of my faceplate is 13.2 oz (0.825 lbs)

I connected a inch-pound scale to one of the pull cables.
one side required 8 to 10 inch-pounds (2 required).

Converted to servo lingo: 9.2 kg/cm to 11.5 kg/cm

Good...'cus I ordered 20 kg/cm servos :)

I was sick last weekend, so I didn't get to mold the lower section of helmet. And last I checked, my servos are still in Hong Kong.

SO...

I tweeked the helmet to optimize the hinge movement (trimmed some edges, smooothed some corners, added some spacer washers between some hinges...). The helmet is going to have to go thru another paint job:lol.

I was having trouble with the eyes staying lit while it was on my head. I decided to install the connections vertical instead of horizontal. This way, there is more surface area to make contact. I also molded them into the helmet for stability.

Another reason the lights where having a hard time staying lit was from the "peak" of the helmet. Because it sticks out so far, it isn't very sturdy. When you put the helmet on, it would deform/push-up the helmet "peak" causing the contact points to seperate. So, I made a harness that takes all the weight off the top of the helmet and puts it on the sides. I don't have a problem with the eye lights staying on now:lol.

I re-painted the faceplate. I went the "sunburst" color this time. In the picture you can see the difference between "Sunburst" and "Pure Gold" ("Pure Gold" is still on the chin).

Note: the "Pure Gold" is weathered and the Faceplate is not. The faceplate is also missing the guy-liner. It's pretty much a base coat. And the eyes are tucked away so not to get painted.

It's a tough one.

Sunburst:
1. Easier to apply
2. brighter

Pure Gold:
1. Cheaper
2. Has better finish gloss

I think I'm going to stick with Sunburst for a few more pieces before I decide.


Side note:
I found out that Smoothcast 320 is lighter than 300, but they have the same strength. Great news if you need to lose weight on your faceplate.

Side, side note:
In that last pic I posted (side view showing the gold difference), looks like Ironman has a 5 o'clock shadow:lol

This is a pretty amazing build John, I have but one question: How do you see through your lights? I never quite grasped the concept of lighting plastic in a way you could still see through it without others seeing in, but you're idea, though genius, has really stumped me.

Also cool idea for controlling the current for the lights, it's much better then having the battery on the faceplate so you can hit your nose on it.

For the eyes:
Notice the slots in the faceplate are larger then the the glowing eyes. That is so you can see out of the faceplate from below the glowing part of the eyes. And the outer shell reflex the light from the eyes to help block the view of the wearer's eyes.
In this pic you can see the view slot that is under the glowing eyes.

...and taking the battery off the faceplate also means less weight the servos will need to pull.

Good job, but I'd have a spotter on hand when you go out with it on so the suit doesn't get dinged up..... Now, I demand you continue with these and you know you still need a Cap helmet right?
