so when you get damaged in battle I guess I get to fix you since am Air Force structure / sheet metal and repair fighter jets
making me think of making an alum suit with rivets

Sorry darkside I can't give a actual weight right now I just tried my scale and the battery is seriously dead, but I can give a approximate weight for you. The upper section in the photo is easily 60-70 pounds (only to increase as more steel and the kevlar reinforcement is added) the lower sections are about 35 pounds (again to increase as the reinforcement and boots etc. are added). Thanks for the offer megatron but I should be good to repair my own battle damage but if you could hook me up with some components to make it fly that would be great. and I would love to see some more metal suits being made. Here are a few more pics for everyone some are from this years Halloween party.

Thanks lastknight. It was a lot of work to get to that point a lot of blood was spilt to get to that point. Because of the last minute total redesigns to the chest and back I was unable to get it done to the point where I could where everything. Oh well there's always next year and all the cons next year that I can where it. By then everything will be finished and hopefully perfect. Even though the last minute redesigns prevented me from wearing it they were totally worth it. The pictures doesn't do it justice. It looks much better in person.

Thanks. Yes I have thought of a all chrome kind of finish. But at the time that I started this build I had never touched a welder before so my weld were not perfect and the finish would not have been entirely desirable however my welding skills have progressed to a point where I could produce such a suit. I don't have the room in my apt. But there are plans to get a house fairly soon if that happens my theater room in the basement will possibly be turned into a hall of armour complete with the alcoves and all movie models made from steel.

Thanks. Actually this build for the most part other then needing to be able to weld does not require major steel working skills. Essentially it just pepakura but with steel not paper. Compared to some of my other builds in the past this I would describe as moderate just a major pain for my hands. By far this is one of my favorite builds.
I'm just going to repeat evreyone else and tell you how amazing this is. Kinda wish I had metal work skills now

I actually do have plans to make a suit that will retain its steel exterior finish. I love the mark ii suit. Perhaps my mark viii build that I'm about to start might retain it steel finish we will just have to see. If not I can always make myself a mark ii ( which I really want to do anyways ).

Great job on the steel build. I'm highly interested in taking the very same step. I know your using Pep files for the templates, but can you share a few details on setup and prep work? Also, which files did you end up using? I have a few versions, I printed them out and taped some of them together, just to see how they assemble. I doubt you use them exactly as they are printed. Expecially the tabs. Also, would be interested in your welding process. I'm new to welding and have read what you have accomplished, just looking for details. Your pictures are a great insperation on getting started myself. I'm eager to begin, but have so many newbie (steel/PEP) questions I dont want to just jump in.

First off thanks. I would love to see some more steel builds. I'm about to start on a new steel ironman suit actually. This one is almost done but I really want to make my version of the new suit from ironman 3 :love as far as prep for welding and steel/pep. To get to my final design I actually made 4 different chest and backs till I was satisfied. I started with robos files as a basis for my patterns. The shoulder caps are made exactly following those files. So that being said I didn't like the way robos chest file looked so I started my first free hand pattern using robos only as a size comparison to determine that the widths etc was accurate. My first custom chest was designed using sideshows secret projects 12" as inspiration there were some issues with that that even I wasn't aware of till I decided to make a new pattern the back I used another custom freehand for the final pattern using sideshows legendary bust as reference. You really need to fully make you patterns first out of card stock DO NOT cut out all the steel at once you might need to redesign your patterns as you go. Steel doesn't bend exactly like card stock so if you cut everything out first you might wind up with a lot of scrap. Start with major sections build them then recheck you patterns before cutting out more steel. When you weld clamp everything together I used vise grips and some small steel rectangles I cut out as a brace to clamp everything tightly together you can bend those rectangles into the angles you need and they will hold strong while welding then simply transfer those over to the opposite side to archive a exact match. But before you start welding because its tricky with thinner steel PRACTICE FIRST!!! Or you might wind up with a lot of scrape. The more you practice the better you will get. Anyways I hope this helps if you have any other questions please ask. If you send me a pm I can go into greater detail for you or anyone else who is curious.

So did you use a ball-peen hammer to shape any of these pieces, or did you rely on the flexibility of the twenty gauge? Can't say I've really worked with steel much before, and I'd like to educate myself a little on your process before I start up any projects. Side note - any new pictures? I really want to see how you got the ab section flexible!

Yes I did use a ball-peen hammer mainly to straighten out all the pieces after cutting them however the scallop at the arc reactor was shaped with the hammer entirely. But other than that most of the pieces can simply be bent by hand in conjunction with a anvil in some cases just hands. No new pics yet. I still have to physically make the flexible abs system for this suit still, I have it worked out where if I'm right it should be very to extremely flexible. However that being said there are some pieces of this suit I want to redesign and rebuild before I'm satisfied I'm still working on it slowly but I want to concentrate my current efforts on the mark 8 or 47 which ever you prefer to call it. Again it will be steel. This time I'm going to finish it as just the polished out steel and everything that's red I'm painting black. Or so the general plan is going. I want to start that build this week. I will be starting a new build thread for that once I have something to show.
