I've begun carving the smaller (correct sized) version of the helmet. It'll take about 25 hours of run-time for the CNC to get all of the pieces whittled out and then I'll be assembling and smoothing it. I got a chance to visit the Power of Costume exhibit in New York a couple of weeks ago and snapped a ton of reference pics of the screen-used TIE pilot costume that was on display there. I'll be making a few minor tweaks to this second draft of the helmet in order to be the most perfect match I can make it.

In other news, it turns out that the chest boxes are pretty darned accurate to the one that was on display. Here's a snapshot of one of the sets of cast parts:


As I mentioned, my current take on the helmet is a bit too big:

I'll be posting pics of the resized helmet prototype ASAP. In the meantime, the best I can do is look wrong:

The smaller helmet is in progress right now. The carving machine is finished with the first half of the slices:


The second half is being carved right now, so unless something breaks down, I'll have photos of the assembled, resized helmet this evening.

Having goofed pretty good on the first attempt, I'm matching the scale to my flametrooper helmets. Here's a snapshot of the oversized TIE prototype next to one of them:


Since the helmet is being carved by a CNC machine, the details will be identical but the whole thing will be smaller.

For those of you who have been following along at home, the new, resized prototype is now assembled. Here it is on the right next to the first two oversized versions:


Again, all of the details are identical, it's just smaller. Here I am wearing it before I primed it:

For scale reference, I'm 5'7" tall and wear a medium t-shirt.

I'll be smoothing out the seams and getting the new, correctly-sized helmet prototype ready to mold over the next couple of days.
