I loved making the shell, was fun to see it come together so here are the WIPs

I cut some shapes into a flat piece of foam then glued it up to hold the shell shape.

I carved the edge bits with the electric carving knife and scored the lines with a hot soldering iron.

then I glued on thin foam shapes. and scored more lines.

last step is to brush on the brown latex, it dries a lot darker.

wow...man this treads awesome. what kind of foam did u use? and did u cast it or just leave it with the brown latex on it?

it what you'd call upholstery foam, there's a factory close to my workshop where i can get any thickness. I carve it mainly with an electric carving knife then paint on layers of colored latex.

you can still see pretty good definition in the calves.
 
the latex stays on the foam, it has been shaped around the owners bodycast so he slips into it, it has a lot of stretch.
so here I've made pants from foam and glued on foam muscle shapes then I carve them and paint on the latex, when it dries I have a pair of muscley pants that are foam on the inside and rubber on the outside.

is this pic I've got the thighs to almost where I like them, just a little detail to add before I put the latex on.

That latex looks right, I just add pigment to it before layering it up. there is a foam latex factory in my hometown where I've been going since a teenager and i get sweet deals there.

I made it for a private collector, I actually delivered it like this,

the new owner wanted to put the bandana, knee and elbow pads and swords on himself. so he chose Leonardo. He used to have a Raphael suit but was unhappy with the construction so sold it and ordered this after seeing this one I made with my son,
here's the deal, I was making this Gamorrean Guard and my kid wanted to do one so when he suggested a ninja turtle I was all for it. as I made my GG, he made his turtle and I threw together the mask over a prototype head mech I had in my workshop. It took 2 weeks over the school holidays to make both suits.

Then I made this one that uses the same techniques but is more sturdy and better finished.
 
WOW! awesome job, congratulations! I tried the same tecnique many years ago to create some pig gloves - for an halloween pig costume, nothing seriously made - and I hade some issues as the colored latex was too liquid to fill all bubbles in the carved foam surface (it is necessary to use some thik acrilic colour in order to obtain a pasty latex layer). I remember also it was essential to cover the foam it with a thin layer first in order to avoid to soak the foam with the latex - otherwise if you press the piece when it is dry the soaked latex will expell the bubbles imprisoned in it letting the latex sticking and creating a final effect similat to cellulite - don't know if you encontered the same issues!

that sounds like you may have been using carpet glue. It is possible to add a latex thickener to make it more of a paste though I don't use that for this. you can smooth out the finish by laying single ply paper towels on with the 1st layer. torn into small strips these can be layered on like using fiberglass matting. they stretch into shape as they soak the latex. once that has dried the next layers will build up better and cover any seams. I don't know what kind of latex is available to you but I have used Batavian, brazilian and indonesian latex and find the indo stuff is most runny although it is the stuff I use to do 90% of my suits etc. hope this helps. most of all I'd say be patient and don't touch till it's dry enough. NEVER squeeze the foam until it is fully dry or it will stay squeezed. ALWAYS powder the cured rubber so it won't stick to itself.

Thanks a lot for the advices! I used simple liquid latex mixed with acrilic paint, probably some more experience on a project like your one will help! again, congratulation for the brilliant result.
