Really impressive suit, and very nicely done, i've not seen anything done on this scale in vacform
fibreglass versus vacform is really something for another topic, personally i find fibreglass nasty stuff to work with, and i've made many pieces over the years with it, i'm glad to see someone trying to do something a bit different.
There both great suits, and will offer different benefits to those who get them

I really don't think the shoes would last for five miles of walking a day.
Just my two cents.
I have a 0.90 ABS stormtrooper and that thing has cracks all over it in the arms in the back piece so to say styrene is better I would disagree but to say TMP is pushing his suit a friend of mine got turned down for one of his suits. Not saying his suit would hold up any better You see I'm the costumer that all of you need to be aware of. I wear and use these things and they don't last to long maybe a couple of years at best.

Ok I guess you aren't reading all the posts, here's the things/points I will make this first suit is a prototype that gives me the chance to perfect the molds make the corrects to make this suit to most accurate to the movie as possible. Next point is the materials I use, this is not standard hobby crap that's public used, 0.90 is plastics cut with vinyl and kydex and is crap I agree there, but I use space age grade, high impacts and 100% ABS industrial and commercial used plastics, this is the best of the best and can only be bought buy incorpurated businesses pure industrial use stuff, I've been working with plastics my entire life my grandfather had the largest and best plastic company in Nevada for 40+ years before he passed away, so I'm an expert in plastics and will never use cheap fragile public used plastics.

Last point to make That the shoes aren't going to be shoe covers when I'm done with them, they will be just like the movie ones platformed foot extentions, the toe will pivot and the sole will be a solid supported lift.

This isn't going to be just a costume it's going to be the movie experiance in a sense the parts will work pretty much like the hero suit that was barely used in the movie, but will be a version fit more for comforable and longer use , lighter and designed to custom fit.

So stop with the star wars references this isn't a cheap storm trooper or Ruby's grade costume.

Have you tried using co-polyester/PETG ?
This stuff is far more durable than basic styrene- so much so you can even cold-bend it with a light scoring first.
It has far more 'elasticity' than basic styrene, making it far stronger in your leg joints etc. It takes paint really well, although I would double check your solvent weld is still compatible.
Id like to see a 'statue' piece made from back sprayed clear- that would be amazing ;-)

(I'll admit I am amazed this is the first Iron Man suit Ive seen vacformed, as I thought it was the most logical way to make it.....)

I think the biggest problem is Vacuum forming is basically never the option cause of all the crapy basic plastics and poor mold work and bad table designs, so there is very little good promotion from my under standing.

co-polyester/PETG done very little work with cause it's not been the bas former materials, and the joints I'd more or less use lexan (bullet proofglass) thick enough it's pretty much indestructable and welds to stryene easy.

With the right know how anything is possible, I've been toying with ideas about a Judge Dredd ABC robot and the guyver (better then a rubber suit) vacuum formed there's lots of material options, but so take alot more heat and stress so couldn't be formed by a standard vacuum table so it's not just a easy pump stuff out quick doesn't have real experiance with vacuum forming or the better materials.

My god I was so wrong. In the right hands vac forming is fantastic. You have the skills to make it work. I'm certainly eating crow right now.

I am very pro- vacforming!!!
Yeh I did three years teaching Industrial design and product design students modelmaking in one of ( if not the) best art college in London, UK.
I had 4 vacformers- 2 'student' machines, one that did 2ftx 2ft and a really nice pro machine which did 1.35m x 60cm.
It was a blast so I have seen loads of wierd things go through as 'tests' ( ahem)...

Its a very simple example but this was done in 3mm co-polyester (clear).
It was back sprayed- basically I very lightly sanded the inner surface with 1500grit and then sprayed the inner face of the pull with the colour- coca cola red. It just means you get an instant, sharp hi gloss finish, took all of five minutes, no primer, no clear cote, no polish ;-)
Also, if you are looking for something a little new to try, and you are willing to do a few test runs, you know you can vacform neoprene sheets too?
Not sure if this could help you do some form of inner 'shell' for the suit. Be amazing if you could do a red neoprene undersuit, you see !
I no longer teach but can probably still get access to the machines as I am still intouch with the college.
Is yours a pro built one ?

Dark asylum: You are a somewhat new member here and I have to say, for someone with "only" 30 posts, you have managed to impress me (as I'm sure others as well) with your talent, proffessional attitude and the fact that you know the "rules" shows that you respect this forum enough to familiarize yourself with how things work. You are also knowledgable prop building and design which is always welcome assets on this board.

I should have the last shell molds done tomorrow and get some more shots, of the gloves plus I've got a few request on a vacuum forming tutorial which I'll post up soon enough.

I've done a lot of changes to the molds sense this version was formed, alterations to the chin and the helmet rim and the edges on the upper sides but not too bad for a first version.

Open letter to Dark Asylum:

I first want to say i think you do good work and i have not had doubt about it.

I was most suprised when i saw your message about you not understanding why some people do fiberglass.

For us it is questioning our integrety and as propbuilder.
I felt it was disrespect to our methods.

My reasons for my reply was because i was offended, and I had a urge to reply to what i felt was a callout.
I interped you to disregard glassfiber work as as good method of fabricating.

I still belive fiberglass had benefits as you do with vacform.
We also use vacform and se the benefits in using this method on some parts.
We both are used to different methods. But i disagree that one is better than the other.


I want to apologize for comming to hard out. In respect of this topic and to keep it clean i have removed past replies on my own initiative.
We can disagree and argue outside the box and i would like to speak with you one day about methods of trade,
we might not agree but atleast it share point of opinions.

I will honor your tread and show you the respect it is deserved.

Your doing a good job.
