Helmet Help: Bondo?

I just bought a few cpt rex and bumble bee helmets for $15 bucks! and was getting ready to mod them.

After doing some sketches and thinking over what kind of material I'd like to use I'd really love if some of you more experienced folk would give me the benefit of knowledge.

If I use bondo what product of theirs works best for this kind of thing and do any of them have any significant weight issues.

Is there a specific foam (or other material) that you would recommend for making molds out of for vacuum forming?

Do you know of any good places to buy electronics for voice/lights ect for this kind of project?
I'm not keeping the current sound clips, I'd like to get a voice modulator to make me sound more like thunderclese from the brak show or cyberman from dr who.
For the other buttons I fond a cool little recordable set up at radio shack like the kind found in greeting cards but more beefy. With this I can record anything . My moded out helmet could go around rick-rolling or something fun like that.

I know that when I first joined the RPF, I had a million questions about everything. I asked a bit but found more help by using the search function.

When I wanted to understand how to paint a Boba Fett helmet, I entered that into the search funtion and devoured all the threads I could find.

When I had a question about bondo, I searched bondo. I also asked some questions. The general response, though, was...go try it out. ie. go the hardware store, buy bondo and and start experimenting. Just don't breath in the dust when sanding...

As for electronics, there are folks like exoray, just to name one off the top of my head, that are very knowledgable but they are not going to write you a book for your first thread... again, search.

When I found a really useful thread, I saved it or "subscribed" to it.

Anyway, if you are a beginner, I would suggest reading The Prop Builder's Molding & Casting Handbook by Thurston James. It's fun and it will get you started.

Finally, If you really want immediate help, then dive in. By that, I mean, start your project and create a "building ______ thread." Include photos. If you get stumped, people are more likely to chime in with suggestions if they see you working on something.

I used the search and after combing though a few pages couldn't really find what I was looking for.
 
I've been working on it for a while now, just figured out that if i do the bondo in my garage in 20 degree weather i have about 4x longer to work with it before it starts to harden this has made my life easier.

Just finished the voice changer and now have to work on the feedback issue when i place it all in my helmet.
