I finished the first pull from the torso molds yesterday. Here it is:

As usual, the first casting is way too thick and heavy. I'll be making more pulls today and laying them up with some fiberglass to make them thinner and lighter and just a bit stronger. Then I'll be pouring some foam inside to bulk them up a bit more.

Then I'll experiment with cold-casting a set.

Next piece will be the boots. More on that soonest. Comments appreciated, and let me know if you'd like a copy of the torso armor.

just out of interest, how are you going to link the back and chest together?

This is the smallest member of our costuming group. She will be going as "sister" from RvB for Halloween.

She's much thinner than me, so we'll have to pad her arms and legs a bit to keep the armor from rattling around. She fits loosely into a men's small t-shirt, in case you need size reference.

So it's time for me to go to sea for a few months (my day job) and I won't be updating for a little while. I figured before I go I should post a few more images.

First is a helmet I painted up for my girlfriend. She's a US Coast Guard officer and made a joke that she should wear a helmet to the office some days. I figured I'd make sure she had one if she needed it.

The interior is fully padded and upholstered and includes cooling fans ducted to blow fresh air on the visor for de-fogging. I didn't get any interior shots yet.

I laminated the visor using a slow-set epoxy, but ended up getting bubbles in between the two layers. I guess I didn't use enough clamps:

Oh well. Otherwise, most of the last couple of days has been rushing around putting things away so I can find them when I get back from sea.

Your doing an incredible job with that suit. That Helmet for the GF is beautiful as well, brilliant detailing.

What kind of material are you using on the armor and helmets??? And whats the type of material used in the molds as well??

Most impressive work! I love it! I'd be more than interested in a full set off you, I'm a huge Halo fan and this is one of those suits that everybody wants :love , Top Job! :thumbsup

It has been a while since I have looked in on the progress, and I have to say I am impressed how well your doing with this build. Great work, and good luck with the rest of the build.

I'm in South Korea, so today I decided to make the quest to find the internet and check in for a few minutes. While I've been out on the ship I have been making some progress, however small. I brought a ream of cardstock and some glue along and now I've got a bunch of paper models done. Here's some pics.

Finally (because I'd run out of hi-res models to build) I made low res versions of the thigh and calf so I'll know exactly what size to build them in whenever someone makes high resolution versions.

Now I've uploaded the hi-res forearms so I've got something to do on the next leg of the voyage.

So far I don't have a price in mind and I'm not certain I'll do a run. I figure I'll put a couple of them on ebay if I have extras when I'm done making the ten or so I'll need for Halloween.

Time to head back out to sea for now. I should be back in my shop in late August or early September.
