Man, I've been meaning to post about this but it's been crazy. I did write an instructable more on the hidden door part of the project. It seems the combination of the 2 is pretty popular. gizmodo and some other sites ran it in their blogs as well.
Here's the original doorway. It leads in to my theater so ideally it would be closed off, toying with some ideas I decided to put a bookcase with a hidden door and mount Han on the back.

You get an idea of how the bookcase opens to show the back here. the side panels are super no where close to accurate stickers :angel
The HIC body parts getting ready for mounting. this is why I really wanted the parts only and not a full casting, I wanted the panel to be really thin and I took some liberites with the positioning,
prepping the panel. I ended up using construction adhesive to stick Han on there and bondo resin jelly to make it "carbonitey". After that I used gloops of whatever I had around, paint, epoxy, bondo to make it flow more. I ended up using paint I had laying aroud, Valspar mettalic silver in a rattle can to paint the panel, ended up nice and the Valspar dries really hard.
anyways, there she is. Not perfect, not screen accurate, but it fits what I need and I REALLY enjoy the looks on people's faces when they see it.
Next steps are to decorate the theater. Since Han is on the wall of the theater when the door is closed I think a carbon freezing chamber look would be perfect. Still not sure how to pull it off, but that's the fun of it.
