Han in Carbonite ?

I've had this guy for over 13 years and need to get him finished just because I'm tired of moving him. lol

If you look at my Han, (He's a rubber cast I picked up somewhere. I can't remember where.) he doesn't fit in Todd's box. Any suggestions on what I should do?

I would think you can just fill the gaps and sculpt in carbonite?
Just my take, but I would mask the vertical walls of the box with masking tape and fill the gap with expanding foam. Come back through with a full-blade utility knife, trim it down, and then spackle and trowel to match (Dap or Alex+?). My two big concerns would be weight and cracking.
 
What does the rubber piece look like from behind? Is there a cavity where the body parts are? If there is, you need to fill that somehow without warping the shape, so it doesn't sag and distort when you glue it down to the backing board.

Otherwise, for the missing sections of the carbonite, just follow laellee's suggestion. That sounds like the best way to me. Go easy on the expansion foam, though.
 
OH YES, if you haven't worked with expanding foam much, Too Much Garlic is absolutely right: GO EASY ON THE SPRAY FOAM.

1- It ALWAYS expands more than you think it does. Let it cure. This stuff can be used to RAISE SUNKEN DRIVEWAY CONCRETE (I did it, works awesome). It is stronger than you, so don't fight it, just go easy.
2- It will stick to anything and is a PITA to get back off, even with spirits. It'll grab arm hairs and not let go :(
3- If it can't get oxygen, it won't harden completely and will have a nice super sticky core that you can end up getting into. This shouldn't be a problem if you are working on open surfaces and go easy, but worth knowing if you fill enclosed voids.
