I am back after full day of finishing version 1 of the helmet. It was ****.... day.
I am trying to match hard piece of the neck with latex. First problem was to cut in similar place to match the shape . After a few tries using marker and dremel it is almost same place of cutting. Next problem is gluing together this pieces. I used few types of glue and the problem is time of drying . The best result is with super glue but then it is very easy to break. Rest glues maybe are stronger but I can only use my fingers to hold this pieces in correct position . I glued small piece of latex neck behind the plastic piece to glue it both pieces and make them stronger. If you have any idea how to glue this pieces I will be happy to read it.

I have new idea about neck for helmet. This will be not good for full body for sure. Will be good for small elastic piece like neck and I can then use one silicone mold. Helmet will be from hard cast resin when neck part will from elastic cast resin. I have sample from the shop and I am surprised about how much I can flex it. Unfortunately will be the same problem with gluing this piece to helmet bcs casting them in one mold needs to be done in the same time. But still connection will be not so strong.
I will try to glue latex neck first. It is cheaper then buying next product ....

Small update . I am waiting for flexi cast resin to use in the same mold with hard cast resin . Flexi cast sample glued to normal helmet using super glue type glue was very nice. IT is enough elastic connection and I need to bend it 90 degree angle around 10 times to destroy. Nobody will bend this part like this. Right now prototype is glued using Zap a gap glue and the painted latex inside the neck to support from inside.
I decided to make gloves but this type mold will be from casting plaster. I know from Predatorium forum that latex will dry a lot faster in casting plaster then in cast resin mold. Disadvantage of using casting plaster is how heavy will be and after X casts I will loose details .

Now need to make silicone molds, cast silicone and make hard plaster mold for silicone hand. I know that some of you are waiting for something more then helmet only :p Here you have torso 3d printed and just welded . Also I have nice collection of glues after problem with the neck.

I have few photos but need to take Canon and use better light . This is version 1.0 but I am almost there :p Now working with neck and casting plaster to make new mold for latex neck. Also need to make new neck using only flex casting resin- made mistake adding polifibre 2 for brush application and I think I just lost flexibility adding this fibres.

I am back with good news :)
Going around with 3d printed part is ok but time and money consuming .
I made silicone mold for 3d printed hand. Then cast silicone in silicone mold - using max wax spray, brushing soft wax and using baby powder to be sure for 100% I will have something between silicone :lol:
Hand is 1300g and I need to separate full costume on small parts to have better access to mold of torso and legs. I will not have enough money and people to lift so big and heavy molds full of silicone. This why I will try to make silicone around like roto casting way and then will put cast resin or maybe Polyurethane Foam to fill rest of the torso.
Now will prepare this hand to make casting plaster mold so I can use later latex. I can also compare plaster mold vs cast resin mold for latex. They are good only to the point when after some time latex is peeling off from plastic walls when in plaster mold is hold strong with no problem .

What recast do you want? I have few types after many methods. I have full easy flo 120 with one piece. I can make top easyflo120 and neck with elastic cast resin using the same mold(no connection will be ) , cast helmet and can cast neck and back piece ...and latex neck. Just PM me for details
 
I have my first cast from plaster mold. I miss few small spots but hope second time will make it better and just use dremel to cut of waist latex. Making again this mold will be nightmare .
3d printed arm it very nice and I can put my arm inside with no problem. I decided to make this costume in few pieces(torso, legs, arms, helmet). One big mold will be to heavy and not enough space to work fast and control everything .

That is coming along beautifully. Awesome work. I love the Crysis suits and always looked a them as a huge undertaking.
 
I have small update for you .
I am finishing this pieces from photo and will start making latex pieces . I have few problems about making this one big piece:

1 ) what glue will use to connect this pieces. Super glue will grap in seconds so I can match the shape and then maybe add latex from inside to make it stronger. Not sure what to use from outside to avoid cracking in connection lines. I have so many glues now but most of them are drying in minutes or almost hours. This will make impossible to match shape of parts together - how to hold them so long time in exactly same position.

2) paint. Have so many options but the best paint exactly for painting latex I can have only from USA and this can be tricky due to temp. They told me that temperature if will be to low can just ruin the paint and I can just bin it . I have elastic paint base on water and after first test is ok -they have basic colours what I need and it is cheap.

3) how to make positive form from soft material. I can go the same way like with hand:
3d print>silicone mould >cast mould using silicone>take out silicone part and make shell from plaster > take out silicone item and use latex to make cast in plaster mould. Unfortunately making this with main body will make it to heavy and expensive. I was thinking about just splash silicone in silicone mould max 5cm and then make paint using plastipaste . This will give me option to have silicone item but not sure how stiff and strong it will be . Also I am thinking about using paraffin wax to pour silicone mould . Problem is this wax will shrink and detach from silicone to fast.
Last idea is to use something like Monster Clay. I have one but medium hardness - I think I need hard to avoid changing shape of details taking silicone mould off from clay cast.

I think I have answer for question number 3 about making mould. I will use Monster Clay to cast silicone mould and then make plaster shell around it. Only problem is to use big pot for melting this clay. I used wax heater and it is VERY slow and also small amount of clay going inside . This is making visible lines between every layers of clay. I need to cast bigger amount so will not see this lines and other marks. The good news is that I can smooth any piece of cast like normal clay piece and then use it again . This will give me extra savings because before I was using silicone and ended with waist of many kg of silicone to cut to reuse again .
If you do not know about Monster Clay you can not go more then 77C degree (170 F) or you will burn oils in this clay. This why I was using wax heater. Slow cooker is also good but just few are with setting for temperature belowe 85C and cost more then 120£ .
