Right but I´m quite curious on how you´ll be able to move around with such a suit and thats probably the difficult part of replicating the suit. Are you going to leave the joints free with holes or?

After testing glove I think will be ok to move. Boots ,gloves,helmet and body are separately pieces. Problem will be where to put zip for opening body because on the back you have many details and will be very hard to cut there. Costume is in this neutral position to make your moving easier .

fresh update about clay. If you use bigger pot with clay and pour it in one batch then cast is a lot better. Also when is still hot you can change shape .
You have first casting when I was using small wax heater pot and you can see line and many problems with shape. Other photos are from last casting when I use big pot .

Have you thought of making the area on the back spine a separate piece that can either Velcro or with the use of magnets act as a zipper cover?

Nice idea to be honest. Because I am using Monster clay for casting I can just cut off this spine and recast a new piece. When I will be doing this part for sure will stop and try this way.
 
First mould with plaster shell was wrong. I took plaster shell from one side and then used plasti paste from both sides. Also next mould will be divided in the same line like silicone and locks will be around so I can use hal of the mould to brush hot Monster clay and the connect both sides and pour hot clay inside to avoid this line after pouring hot clay. Casting this size of part with Monster clay is nice workout .
Now I need to clean all lines and holes. It is around 7kg of silicone and 2-3 plasti paste. 6 kg of monster clay used to pour this .

Thank you. I had hard few days because of the stress . This part cost is around 150£ without monster clay. I made mistake with making shell overlapping silicone from one side making hard to connect two pieces of the mould. Now I am trying to figure out how to put this in good position to start filling gaps and smooth surface. I think left arm will make in two parts and use brush for first few layers before will connect this and close the mould.
In next two weeks I will make plaster mould but not sure if this will be two parts or one around just to pour latex in like with glove I made before.
 
Small update. I am taking out monster clay from the plaster mould. My tools are not good for this. Cheap from ebay for sculpting . Waiting for better but shop is late with delivery.
I am not sure where to keep all this parts just run out of space and I think will just make 5 casts in latex of this plaster. Then I can throw away to keep space in my room.

I have good news :) Clay parts is out from the plaster mould. Few small places broken with details. I need to heat up more next time clay from inside before opening the mould. Also now I know more about plaster and is better to make one big layer to give it chance for thermal heating when curing . Making in small layers will make problem with wet plaster inside. I caster something solid in plaster yesterday and after heating up was ready to take it out few hours later when this mould is still wet in few spots.

Fu..... I need to shave my forearm after small accident with latex .
Started leaking so I was taking latex out to not waste good latex and then .... .
I will use brush with thickener for latex.
Need to buy longer gloves for sure ha ha
