It has been plenty busy around here and no time for updates. But there has been progress!

I finished up the other shin and strapped the thighs and shins together. I opted to attach the knees to the shins as I think is moves a little better. I know some have attached them to the thigh or let them float. It seems to work just fine and mobility is good.

I started a bit of work on the gloves. To save time I chose to use the "off the shelf" Iron Man AOU gauntlets.

They are too small and inflexible out of the box. That is why I an cutting them into smaller pieces and attaching them to these gloves I found the other day. They even have built in ribbing!

The cut pieces give good mobility and the time I saved is wonderful! They also have a light and sound feature that make repulsor sounds based on the position of your hand.
Hand Down - Light is off and "power down" sounds
Hand Up - Light is on and "power up" sounds
Shake or Thrust Hand - Light blinks and "firing" sounds

I am going to leave the light in and build up a bit of foam detail around it and then relocate the battery, speaker and switch to under the handplate.

Short but sweet update!

The shoes are done. The upper part of the boot will be attached to the shin. This allows much better ankle movement. I build these over a set of donor shoes for durability.

More importantly the helmet has been trimmed and all the pieces fit together!!! I need to do clean-up and open the eyes but it now fits my head and the parts are all free of flash and nested together.

A few quick mods to the body and abs after a test fitting and the foam parts will be ready for the PVA coats and then onto paint!

I am currently installing magnets and putzing with a hinge system for the helmet. We will see if I can get one bodged together this week. All the foam parts are undergoing a coat of watered down PVA glue. I will start the second coat today and hopefully a third coat on Wednesday. Then the painting can begin!

Thanks! Iron Man is not for everyone but there are a lot of tricks in making the armors that I have used on many other projects. Hope the tips help!

I have been taking advantage of the good weather here and painting up a storm! Each of the pieces gets a coat of primer and then a base coat of gloss red.

The parts are coming along nicely and the sun and low humidity means that my drying times are just perfect for multiple coats.

The chest plate made it as far as the base coat. I will be putting on the gloss red today. I hope to have all the major pieces in the gloss red stage by this weekend.

I decided to remake the shoulders and I have one done and the other is about 1/4 done so I should have those ready for paint soon.

I sealed the foam with three layers of PVA (Elmers School Glue) watered down to 2 parts glue and 1 part water. Each layer was allowed about 24 hours to dry. The first layer of primer also helps to seal the areas that that the glue did not quite get.

Well, I had a busy weekend. I was letting the paint cure before I add the gold and silver so I took to work on the helmet, new shoulders and the gauntlets. I re-made the shoulders to scale them down and make then fit the overall suit a little better. The new shoulders are on the left and the old on the right. I stiffened up the magnet attachment as well.

The next project was to add light to the left gauntlet. I had a low profile LED laying around so I glued a short section of clear tubing as a spacer and then topped that with a clear piece of plastic. I scored a series of lines to make a cross hatch pattern on the plastic and then gave it a good sanding on both sides. I also cut down the reflector off a broken flashlight to serve as a housing and, well, a reflector! it is all superglued together which has a cool effect of frosting the plexiglass sheet when it is trapped in an enclosed area like I had just made. That is why the center is more white. This all helps to diffuse the light from one LED. All I had to do was cut a hole in the gauntlet palm and super glue the whole shebang inside!

The rig works great and shines in normal and low light very well. The first is power off and then power on. The battery will hide under the hand plate.

your iron man is really hot, I want to make me one for Halloween and I'd find the plan to cut my foam and assembled. You took your model where ?.

All the files are from Helagak in his Mark 42 thread. Except the helmet which is a resin cast. Good Luck on your build!

I am using Xacto knives, scissors, a high temp glue gun and super-glue. That's it! The rest of the shaping is done with the cuts of the foam and joining. The foam curves and holds basic shapes quite nicely with just a bit of bending and hot glue.


I have been painting like a madman! The last pieces when under a coat of primer and then a base coat of gloss red. The helmet is quite sexy in this state!

The rest of the pieces are getting the silver parts painted first and then the gold will be last. Hopefully I will have time for a good weathering job but, if not, then it will be a "factory new" Iron Man for the opening!

Paint, paint, paint, paint.....and more paint!

The front of the abs are done as well as the arms.

The painting is done on the helmet as well and the hinges and the eyes can now be installed. For the eyes I used a 3 LED strip and made a plastic box around it that I filled with epoxy to keep it rigid. I then used a piece of clear plastic that I sanded on both sides and then cut a cross hatch pattern in the front to diffuse the light. The clear plastic is longer to allow for a mounting point inside the faceplate.

The chest is done (I just need to remove the masking), I am painting the shoulders today and then the legs. I should be able to tidy up the electronics today and Wednesday. I don't think any weathering will happen but hopefully I can at least add some highlights to the lines and details with the paint pen on Thursday and Friday.

what is gonna be your total cost so far and to finish???minus the head + the head....
You should really think about doing some step by step tutorials on youtube i know i would sub to you..

I have not really been keeping track to the dollar but I would estimate that I have spent about $200-250 on supplies, foam, paint, blades and electronics. The helmet is from therocketeer and will run you a couple hundred. So total cost, to my best guess, would be a little under $500 for the whole project. Thanks for the kind words but I have found that I tend to ramble on camera so I think it would take a lot of editing!



I have wrapped up main painting for now. I have a few areas that need another coat and a few parts that need to be painted that I missed due to conflicting source material. Today I am fine tuning the voice amp and making a few little tweeks but it is all done and ready for tonight.

All the electronics in the suit are done, the eyes are done, the chest RT is done and installed and both hands are finished and light up. The sound effects still work in the right hand. I will post up a few more detailed shots and maybe a video of that after I survive this weekend!

I am in awe of the level of talent I see on this board! I can barely make it through a model kit these days and you are taking foam and making an awesome Iron Man out of it!!??
