That's cool! Have you thought about making the swords with Pepakura? Here is a pic of one I recently finished:

Ah I gotcha. Mine is actually resined inside and out, and (mostly) smoothed with bondo, so it's actually very hard and strong. I wouldn't say I could swing it as hard as I could and it wouldn't break by any means, but it will certainly survive being knocked around at cons, and several times has survived (with zero damage) being dropped off of a table.

What I had to do to resin the inside of mine was (after I resined the outside with a single layer) I cut the hilt of below the hand grip, then mixed up the resin, poured it in, then sloshed it around the inside until it completely coated the inside, the before it was completely dry I set it up so the resin would settle to the 'sharp' side, and towards the tip, since those would be the problem areas if anyone ever grabs it and plays with it. Then did the same for the hilt, and glued them back together. Then I added one more layer of resin the the outside, especially around the cut around the hilt.
No prob! I spend a good part of my time making and selling props and I love to pass on the info!
