Not lately. I'm stalled out while waiting for repair parts for Lopez.

I'm planning on molding the helmet this week though, so that should be interesting.

What make is Lopez? He looks like a very compact machine, and at risk of being told to "get off your lawn" what thickness are the MDF boards you use?
I have a lung disease, so am hesitant about working with MDF - from someone with knackered lungs, I hope you are taking care of yours!

Lopez is a Craftsman Carvewright. Most people who walk into the shop assume he's a planer. While I can load a board up to 5" or 6" thick into the machine, the maximum cut depth (limited by the z-axis travel as well as the length of the carving bit) is 3/4". So I'm using 3/4" MDF boards cut down to 14" widths, which is almost the maximum thickness the machine can fit.

This stuff is bad for you. I usually only run the machine in the evening when nobody's around and I can leave it unattended. This is not recommended since the machine has a tendency to fill up with sawdust and catch on fire, but I've rigged a dust collection system that keeps it clean and relatively safe.

You can also use it to carve acrylic or foam, but they're out of my price range.

It turns out after two weeks of waiting that the parts I ordered for Lopez haven't shipped yet. Someone just checked them off their to-do list without actually sending them out. After an angry email or two, it seems like they're sorting things out now.

In the meantime, I went ahead and started the helmet mold yesterday, but first I took some closeup pics of the parts. Here's the front:

I started by molding the faceplate and jaw. Here they are blocked up prior to molding:


Once that was done, I poured the print coat:


And the first layer to add thickness:


Today I'll be finishing up the jacket mold for the front half and I'll get started on the dome and the little removable piece for the bottom end. I'm also hoping to make some serious progress on the pelvis and abdomen sections.

Today I finished the mothermold. Then I didn't take pictures of it. Here's the whole mold system turned inside out:


Here's the mold re-assembled and ready for rotocasting:


Here's the first pull in my right hand and the prototype in my left hand:


I'm pretty happy with the results:




Since the faceplate mold was working out well, I also got started on the main body of the helmet. Like the face parts, I started by blocking them up with clay:


Then I poured a print coat:


And when that had started to set up I added a layer of thixotropic silicone as well:


So at the rate I'm going, this one will be ready for casting in a couple of days. All that remains is the lower plate at the back of the head. I'll be starting on that mold tomorrow. That, along with some body work.

Thanks for the compliments, guys. I'm glad this project is starting to pick up momentum again.

Yesterday I finished the jacket mold for the main body of the helmet:


I'll be making the mothermold for it today and then all I need to do is mold the bottom section for the back of the neck and the helmet molds will be done.

As planned, I also made some progress on smoothing out the waist and pelvis section:


Lopez had some serious alignment problems when I carved out the pelvis, so it took a lot more bodywork than I'd like. Today I'll be re-scoring the seam lines and hopefully that piece will be ready to mold this week. The waist is much closer to ready for molding, so with any luck I'll be molding it in a couple or three days.

Every day I'm checking if there's some progress, and I'm really, really excited to see this come together... and I'm sure a lot of other people do so, too.

Thank you so much for showing us how you went about the moulding process, it's such a daunting process if like me you have no clue where to begin. Now I stand a chance of not wasting loads of time and energy.
One question: how many kilos of silicone to mould the helmet approx?
