To make it round and form fitting to your head, I recommend you use a hair dryer to heat it up a bit, and then press and form on your head and hold that for a minute or two. Once that's done clean it up a bit, add a chin strap and you're done!

I did heat form it.I used a heatgun and heated the whole thing then put it on and shaped it to where it should be but the top just isn't coming out right. The rest did.
 
I recommend holding it for longer just to see if that was the problem. However if you heatformed after gluing the sides are stopping it from caving in so I recommend you remove the top, heatform, and glue and see if that works :)
 
I'm doing a pepakura helmet, but as a backup I'll end up going with this method as it still looks cool for the cowl. And, showing hair like kid flash looks so much cooler in my opinion :)
 
Hey RPFers! I've decided to make a mask with no top kind of like kid flash because it would get to hot on my head as well as look cooler. I'm life casting my face as we speak and I'll make the mask from there. I've finished the chest logo as well as the ears. I'll post pics soon :)
 
I was going to recommend using thinner foam, since it'd be more pliable and easily shaped. Or since you're doing a life cast you could try sculpting and casting a cowl, if you wanna pursue the traditional Flash look somewhere down the line.
 
I tried the foam and I think I should rephrase. By life cast I mean cast on my face into a mask and using that mask by cutting the shape of the flash mask.
 
I am currently gluing craft foam to the mask to give it it's outer look. It hasn't been painted red yet. I'll be done gluing soon :)1419373334292-193777038.jpg

Also I might cover the inside with silver duct tape or something just to make it look nicer :) Also, the only thing I hate about the cowl is the frickin seam at the very top of the forehead. But once my hair grows more it'll be fixed I guess :/
 
Merry Christmas! I just wanted to tell you the steps to making the cowl I made.

1. I life casted my face using paper mache.
2. I let it dry enough that it would hold it's shape and then carefully removed it from my face.
3. I let it dry completely for a couple of hours.
4. I drew and cut out the mouth and eye holes as well as the outer shape of the flash mask. After that I made a hardened paper strip. (To learn how to make that click here and watch the beginning of the video.)
5. I glued the strip to the inside of the mask on both sides and cut it so that it would fit my head and overlap and inch or so.
6. I sewed velcro to the strap.
7. I then glued foam and wrapped it around the edges of the mask and covered the whole mask in craft foam.
8. I then coated the mask in 3-4 coats of slightly diluted PVA glue to seal it.
9. I painted it with a slightly diluted mix of deep red and burgundy paint. 4 coats of this was applied.
10. I clear coated the whole thing. 2 coats of this was done.
11. Finally I used PVA glue to stick the ear lighting bolts on. ( In the future I may make big comic book style wings for the ear pieces)

And that's how I made my cowl. This process took 7-10 hours in total. You can make a full head covering mask by life casting the top and sides of your head and connecting the face, head and sides together and removing them in one piece. :)
 
Looking good and very clean.

Looks like you just found the pep cowl file for Flash.

Just in case you decide not to go with that or have future foam projects, two things Ive found invaluable are a dremel tool with a grinding bit, various
weights of sandpaper and Bondo spot filler. Its a lot of extra work but you can completely hide many of those seams. Modge Podge or other glues
like PVA or Elmers will still seal it nicely before painting as well.

Ive even stolen my wifes emery boards for finish sanding.

Cant wait to see this as it progresses.
