How are you planning on solving the top/roundness of the helmet issue?

I will probably chop off the top again and try to do familymans method again. I just need to get bigger helmets to heat form with. The one I made was too small for the top of the helmet. I'm open to suggestion though...
 
So I went ahead and made the robo diaper, I had to trim the height and sides a bit to make it fit a little better. I also made the neck with thinner foam, but I will have to trim that and add in other places to make it fit right in to the chest part and helmet part. Actually I might not make it go in to the helmet as it is already pretty snug, and I'd like to be able to move my head :)

Could you take a picture of what the inside of the helmet looks like?

You could possibly just stick an insert on the underside of something like 5mm foam or even card stock underneath to hold the top in place then Cut the edges of the excess around the top to get the fit you want.

Granted are you going to be using bondo on top of the foam eventually?

I'm not sure what you mean about the underside to get a fit of what I want? As for bondo, no, this is a foam build. And here is the pic of the inside:

Lol, Im trying to finish it in time to take it to wondercon at the end of next month! Considering this is my first whole suit build, and my first attempt at foam building, not bad at all! I decided to take a break from the suite and build the gun. Mostly out of wood...a few more details then paint time =)

yeah, anytime I'm building a gun I love having the right size template. Takes most of the guesswork out of it. Almost done with the gun:
 
Here are the thighs pretty much done, just need a tiny bit of tweaking to make it work. I was thinking that I need to start attaching the pieces as they are definitely falling and or sliding as I put them on, couldn't get a decent picture because they kept sliding off! Any suggestions? I was thinking maybe velcro between the cod and ab piece. Put like a suspender type thing on the ab piece. The chest piece will probably be ok just sitting on my shoulders. The arms and legs I'm not sure about. I'm guessing probably not attaching the arms to the torso. But the legs? attach them to the cod? If so, will that limit my movements much? And what to use? Backback strap material type stuff? Any advice is helpful! Here are some wip: the first one is my girlfriends idea of a drunk robocop...(she is wearing it!) :lol
 
Another question, I was looking to maybe buy something like this to wear under: Amazon.com: Rubie's Costume Second Skin Zentai Supersuit: Clothing it's like a morphsuite type thing. Anything better or cheaper out there that anyone can suggest?

Man, I can't stand those zentai suits, but that may be your best bet. I wanted to attach joint liners right into the suit pieces so I could wear whatever I wanted underneath and not sweat to death, but then I'd have to figure out an attachment method.
My other idea was to use one of my paper paint suits. Those things are cheap, pretty tough, and already have a zipper built in. Buy some open-cell foam A/C weatherstripping, detail the joint sections with it, and spray the whole thing black. The pressure-sensitive adhesive weatherstrip will stick to the paint suit easily, so then I'm not messing with more glue, and the foam can be shaped and cut down with scissors. I really don't want to work with latex for those joints...

Hey, so the only way I can see you getting the helmet to work properly the way you want it, and the way which would do the rest of your suit justice is to use a few different materials.

This is my opinion so feel free to disregard.

I would cut away the extra overlap that you have from the helmet. possibly even 5mm to 1cm above your rim line so that you can fade the dome in.

You could use a variety of different materials to then fill the gap. anywhere from cutting a small angled strip of foam and filling it to bondo or spray foam. Spray foam would get messy really quick.

If you are bent on using foam a good amount of hot glue in the gap followed quickly by some clean up would work. You can clean up the excess leftovers by running your heat gun over it on low.

But, to be honest a level of finishing and sanding will probably give you the results that you are looking for.

After you seal the foam, depending on the type. You could get a can of spray primer filler and give your helmet a quick cover then sand down some of the edges to clean it up a bit.

Just some thoughts.
