I have to admit, after playing portal and then seeing Volpin's ASHPD I knew that I had to have one. I finally found the motivation and am jumping right to it. It is still a WIP and I will be posting my progress in this thread.

This was my second attempt. The first one was the wrong scale and you can see half of it to the right.

I'm a little stuck on the correct size and shape of the nubs on the casing that the hoses attach to. Some pictures are rounded while others are more square. I've made a couple mockups to try and get an idea which is more accurate.

Longer with an angled face.


Or shorter with a 90 degree angled face.


They are both ~ 1" tall x 1" wide but the longer one is 2.25" long while the shorter is about 1.75".

Any input/feedback is appreciated.

Do you have any idea of how long it's supposed to be or if there are any plans out there for how to build one of these?

Look in the other portal gun threads. There's blueprints and and exploded diagram and you can base your scale off of other's work, like Volpin's.
 
That looks great! I always thought that Bondo was supposed to dissolve foam like that? Or maybe it's a different kind of foam...in any case, you're inspiring me to try making my own!
 
Wow. I need to write a Bevbor a thank you letter for releasing that model in an exe file. That thing is amazing. Thanks for hanging on to it and posting the link!

I did a lot of sanding, add bondo, sanding, add bondo etc.

Had to build up the edges and square them. While waiting for the bondo to dry I started work on the barrel.

A little more sanding and it will be ready for some high build primer... and more sanding...

 
Do not look into the operational end of the device.

Every time I think I'm done sanding I see another thing that needs more bondo. Still haven't gotten to the primer. started working on the front casing to keep from going insane.





Also working on a related but much smaller piece to try and curb my frustration.
 
Trying to think on how I'm going to make a mold of this as I have never made a mold of this size before. I'm probably going to go with a brush on silicone and a fiberglass mother mold but I am not sure how to partition the mold considering the odd shape. As I see it I have 2 options. make a 2 piece mold or a one piece mold. the two piece would probably look like this:



where the seam is around all of the edges. This would probably allow for the easiest removal. my other option would be a one piece mold with a seam line probably across the top of the mold. The problem with this is I am unsure how well I'll be able to get the model let alone the pulls out. I would like this mold to be at least somewhat reusable to the point where I could get a couple of good pulls. The mother mold would probably be the same as the first.

Another thought that just came to me was to use the PVC couplings as the bottom half of the mold but the thought was fleeting and I know there are some serious details to be worked out concerning it.

Any input/suggestions would be greatly appreciated.
 
Ok, been kinda busy but I found some time to get a bit done.

I made the inner barrel, put a few globs of epoxy putty in the outer barrel, and centered the inner barrel.


Cut the button hole in the main casing. It seems like it's too thick so I'm working on reshaping the inside part.


Started making the forward barrel.

As for the mold, I'm going to use mold max stroke which is a tin cured brush on silicone by smooth-on. I'd prefer rebound 25 but it is two times the price. I should have found a less expensive hobby.

The silicone mold will most likely be a one piece jacket mold with a 3 piece fiberglass mother-mold.
 
Another productive day.

I sealed the ends with epoxy putty.


Filled the space between the two barrels with 1:1 rondo.




rondo is a pretty good casting medium. As a warning to those new to rondo, it gets flippin hot while curing. Also, it's best to trim the overflow and drips while it's rubbery and only soft cured.


For the model I made the forward barrel modular.

Started making the lip out of a faster setting epoxy putty.
 
I wish I had thought of cutting a square notch before cutting the curve...that would have made my life a lot easier. :p
