Surprise! this thread is not dead.
Was busy most of the summer and now that classes have started and my free time has been severely reduced I have decided to continue this project. AND ON WE GO.
I finally ordered the silicone (Mold Max Stroke), resin (Smooth-Cast 65D [formerly Roto-Cast]), some rigid expanding foam (Foam It! 3), and misc other bits that drained my bank account BUT IT WILL ALL BE WORTH IT (at least that's what I keep telling myself).

I've pretty much finished the model I'll be using for the main barrel. All it needs are a few primer coats and a good steel wool buffing to get rid of slight imperfections.

I'll post pictures tomorrow night when my SD card decides it wants to be read.
 
Alright so now for some portal gun porn.

This first one is just plastic glued in place to make up the forward part of the barrel. I screwed up the spacing so I had to reposition.

Here it is filled with epoxy putty. Only the middle and left had been filed down.

Also I found a vodka bottle that fits almost perfectly in there so I'm going to search the liquor stores to find a cheaper/better match.

A couple more tweaks and it will be ready to be put under the rubber (that I'm still waiting for).

I tried to make this a 3 piece mold but the 2 front pieces bonded. Luckily I made sure there was very limited room for mechanical locking.

First cast on the right did not coat fully. Filled with expanding foam but it did not expand flush but had enough oomph to bulge out the thinner walls.

Second cast came out near perfect. Still having problems getting an even coat. It seems that it starts curing at the bottom no matter how much I rotate it. Maybe I need to work faster. some parts seem solid while other parts are fairly thin.

Are you using a roto-caster? You could also try a different resin for more work time, or you could put in a little less hardener to give yourself a little more work time, but that sometimes affects the final performance of the resin (ie, might be more brittle, soft, etc.)
