I didn't want to clog up this thread with my WIP. So I'll post all my progress here. The medium of choice was foamcore for the ease of use, and its inexpensive. As you'll see in the picture I've cut the letters. I used a dremel with a cutting bit to cut out the letters. Welding (hot gluing) the letters to the board will be my next step.

and with your R2 aluminum painting skills that thing is gonna look like it's a solid slab of metal!

I was gonna go sintra, but I think you've got the right idea here. perfect for hanging on a wall.

It looks great so far...not familiar with your paint work, but I am certainly looking forward to pictures once it is done!
 
very cool. I worry about foam core bowing once you get any weight on it.

Thanks Pro. It might bow if you were to but weight on to it, but I plan on hanging on my wall. So it should be fine

Thanks Muttley, but to be quite honest your styrene dome came out WAY better then mine did :). Sintra would be a good choice too, we'll see if this was the way to go.

Thank you GF. Muttley was just putting me an a very short pedestal, I'm no where near as talented as he is. But I'll be making a lot of test strips to get the right color combination of rust and steel.

Thanks TallD&D, I agree w/ protokev comment, if you go to those big retail stores that have a stationary department, you should be able to find them.

Thank you OB, Me too :) You can see the pictures below, but the full effect wont take place till I paint them.

Please take loads of build photos. I wouldn't mind trying one, but I'm rather clueless.

Here are my "welded" letters on the the board. Since the glue is clear you can't really see that much detail, however I'm expecting to get more detail after I primer them up.

hard to see it in the clear form but should be cool primed and painted. I was trying to think of something that would hold a ripple in it. Maybe like a caulking or something for the weld..

I've avoided doing this project myself because I had always assumed that unless I did it in metal it wouldn't look right. Color me corrected.

Looks like I have another project to add to my list.

For those of you worried about bowing, there's a heavier and denser type called gator board, and generally doesn't bow as much or as easily as standard foamcore.
 
Sorry for the lack of updates. I'm getting ready for the MATE ROV competition in Hawaii and that's taking up a lot of my time :confused. Any who I've primed and painted. I wanted to give it a more metallic look for now until I find the right steel looking paint. Muttley has already steered me in the right direction as fas as rust looking paint is concerned. So I'm hoping to have it completed after this semester is over. :)

Im getting set to work on mine also--I will have the letters laser cut out of metal and get them welded to the sign--I will then throw it outside and let it rust up a bit--clean up some of the spots and there ya go.

I have the fonts and they are being put into a program I have that will allow a CAD file to be generated--so the rest is cake.

That will to too clean of a cut I think. Even a plasma cutter leaves kerf lines on the cut edge, not as bad as a torch but they should still be there. I believe Adam used a plasma torch to cut them..

Al- That looks amazing! The glue makes a very convincing weld. :thumbsup
 
2 questions
First, what did you use for primer that didnt eat through the foam?

Second, do you still have the letter file, id like to try this myself
