Man, I suspected you got skills, but this is amazing! Would you share a bit more details about your process? this is all sculpted by hand? the result is awesome!

Here you can start to see the major design change, compared to original stuff.
First all rlief carvings are deeper and rounded, with smooth finish, but the most visible is I made a hollow mouth, carving teeth individually, same for nose, it's hollowed.

that's extremely clean and impressive! sounds silly to say but I'm not often impressed and I really am. This really makes me want to try as I love sculpting stuff with no ctrlZ allowed so to speak :)
 
oh yeah, that last one is killing me, exactly what you are describing, you managed the better than original perfectly mate! I think the other one can be thrown away! great job (y)
 
I already have made the blade, habaki, tsuba, fushi, ring and dragon head, and made a extra handle cast.
For the blade I made a aged look resin handle with wooden core, I could spare it, use the marto fittings on it, and put a better blade on it too, , because it would be far better than marto handle for sure, then, put in junkyard.
