This is amazing, and I imagine by your lack of mention of a kit coming available, it probably won't happen, but I'd so definitely be in for one if you did one.

What types of tools have you been using on this? The connectors on the wrapped wire are just... so small.

About the brass sections...

I had originally planned on having the brass connectors photo etched. I have been looking for an excuse to get something done using this process and those parts looked like the perfect opportunity. Unfortunately the lead times that I was being quoted was in the 6-8 week region...and my impatience got the best of me.

I machined out a number of them on my mill (0.015" endmill...yikes) but found that waterjet was much quicker and alot less stressful. I admit that the parts were pressing the waterjet to the limit and it took a bunch of test runs to set it up just right. The jet kept blowing out the center filament section because I had made it so small.

The brass ended up being sandwiched between two thin plates of stainless steel and things worked much better.

As for all of the other parts, I have been machining them on a cnc mill, and the few spun parts were done up on a manual lathe.

All of the automation listed above is very helpful, but the amount of hand work involved in making the prop is quite substantial. The clean up of tabs which hold tiny parts while machining, cleaning the edge thickness on all of the pieces, drilling and tapping tiny holes, and wire wrapping etc really account for the bulk of the job.

That is just amazing. The prop world has been flooded with Iron Man stuff for months now (years?), but this REALLY stands out as an impressive piece of work.

I have to say that the team at Stan Winston's/Legacy and the art dept of the films did an amazing job on the design and fabrication of the practical elements.

Just looking at the number of Ironman related threads on the rpf shows how inspirational the work really is.

It has been alot of fun trying to produce something close to the real prop, and I admire the work that was done on the originals. Tight time frames, budgets, and design changes make for a crazy environment to be creative...but despite these challenges their team really pulled off some amazing pieces.

Jason, can I please borrow your machining skills & CNC and water jet equipment for a day? I promise to bring them back... NEVER!!! :lol

Out of curiosity, are you a CNC machinist by trade? That would explain your access to such great tools. Also, will you take work on commission if I supply you with the 3D CAD files? Finally, what software did you use to model the parts and assemblies to ensure scale, form, fit, & function?
