Because it doesn't make sense to cut this from a solid block. How much time and unnecessary higher cost does it take.

Lichtbringer, if you have more accurate info that you can share, maybe collaborate with Starkiller to bring us members a good replica of the transition box?
I'm sure Starkiller would have done some research of his own but perhaps more accurate information is not forthcoming.

But if it was a found part, which seems most likely to me considering the odd and distinctive shape, then it would have been most likely a cast piece, no?

It might be easier for guys on the RPF to make their transition boxes from sheet metal. But, the original was most likely a found part, not a scratch-built piece.

Personally I think it was tailor made to fit the parts, otherwise why not simply chop the Kalimar?

Just been reading an autobiography about the creator of the Macros, and in that he said it was cobbled together from found parts and all glued together with superglue - I don't think his memory after how many years can be that clear on it. Its full of wonderful information in it which looks like its been lifted straight from these pages (the RPF), or at least following conversations with members from it I'm sure about the origins of some of the parts. Interestingly there is no mention of the transition box or mysterious side part either - and there is no way all these pieces would have simply stuck with glue either as there is evidence certainly on the stunt that it was screwed together (if you look in ZombieKillers build thread)!

This is a great idea, but I'm not sure that milling it from a chunk of aluminum is the way to go.

I always make my boxes from styrene, but a sheet metal version sounds real nice! I'll follow along and see what happens!
 
Personally I think if the final result with the aluminum block is fine why not?
I made my transition box printed in pla and I´m very happy with the final result.

I certainly don't think everything would have to be built from found parts. As you yourself have just stated somethings are quicker to make especially when they have to have a specific purpose. And don't forget they would have a workshop at their disposal even if it were simply to bolt everything together.
