Bradester, I can't believe it took someone this long to notice that! Haha I caught it a few weeks ago but just Dist care to change it. :lol

Just checking in to let everyone know, I'm still working on this thing. I decided to start a new helmet. I found 6mm "craft foam" at micheals. This is exactly what I have been searching high and low for!! All the camping and yoga mats I've found just aren't the right consistency so my options have been 1/2" (12mm) floor mats or 2mm craft foam. Neither are good for the helmet. I found sheets 9"x12" of 6mm foam for $0.99 a piece. Pricey if I wanted to build the whole suit out of it. But not bad for just a helmet.

I still have to make the face plate but the rest is about done. This attempts it light years ahead of my first helmet! Way more detail. Not glue seeping up thru seams. And everything fitting much better!

That helmet is looking super detailed mate, my only concern is the strength of the foam.....is the face plate going to consistently match up with the rest of the helmet when raised and lowered....thats what i had a major issue with even after pva coating/primer/paint/laquer....hence i decided to keep my foam helm et with the faceplate not removable

Mark's comment made me realize that you do not have a center piece in the upper forehead. It supposed to be with the helmet, not the faceplate.

Mark, if you decide not to fiberglass it, I suggest you look into my tips' thread (Sorry Helagak, no intention to steal your thread): Put a strip across, from ear to ear for strength.

I planned on adding that piece to the helmet. Not the faceplate. I am going to use you strap method to support it. That's a great idea.
I am also going to add foam to thw edges to help align it. If I can't open the face plate, it's worthless to me. (can't drink thru the faceplate! :lol)

A bit of an update. I worked on the helmet last night but had problems with the face plate. So I ended up free handing a new one to fit. So it doesn't appear that I made much progress. :-/ but it's coming. I said I'd post better detail pics and pics comparing this helm to my first. So here ya go:

I only get about 2 hours a day to work on this thing ATM so progress is slow. :(
I did get some time on my lunch break at work to do some modeling though! I made a new mark IV hip pod! I based it off these ref pics:

Then I realized I forgot some details so I added them:

I built it in autodesk inventor then brought it into blender it finish and make it hollow. I'm going to try printing it next month when I get my printer. I could upload it to shapeways if anyone is really interested. But just going by xrobots shapeways experience, it will be quite pricey. His was printed at less than 1mm thick (QUITE flimsy) and was about $45 each. And his was quite a bit less detailed than this one. (no offense, James!) the 1mm print was fine for what he was doing with it, making a mold. But wouldn't hold up on a costume. So to have it printed thicker would be quite a bit more. But if someone wants it, I'll throw it up there.

I used the same diameter dimensions xrobots did for his. The diamete is 120mm and its about 25mm tall.

*edit* actually about 22mm tall.

Let me guess, faceplate won't touch upper lip problem?

You need two way bend on the faceplate. You manage to bend horizontal (cheek-to-cheek) but you also need to bend nose to lips.
You can use heat or glue gun technique.

Love the Bud's beer version dude....

Gonna take your advice and fit a strip from ear to ear and see how that strengthens my helmet...thanks for the tip IMIM2, and those hip pods you designed are looking awesome helagak...very nice work as always, keep us updated mate

What changes did you make between first/second to minimize your glue spots on the seams?

i switched the template i used. first one was dungbeetles. second was sharkheads. i like the way sharkheads fits together better. as far as the lack of glue squirting out, thats just the experience ive gained building the rest of the suit. add glue, put outside edges of foam together and the "fold" it closed so the glue seeps out the back.

Hey all, tiny update. My Elmer is just about done with the foam building stage! Ive added a hoop across the top to help hold the shape and added magnets at the top and by the chin to align and hold the face plate in place. I don't know if I'm going to add servos to this helmet or not so I opted for magnets because this project is taking so long and I'm running out of time!! I am also working on the left thigh now. Hopefully that should be at least close to done tonight. I will update with more detail pics later tonight.

I noticed one that is easy to fix.
The join between eyes, the white foam under be under "eye lid" parts.
See my avatar pics.
If the white area not long enough, don't worry, just add one strip under the eye lid, and you can glue the white part to this "extension".

Now I see what the dots are for. First I thought you "stiched" the parts.

I plan on adding 4 more magnets in the "cheek bone" areas of the face plate and helm an 2 in the "temples" of the helm. That will help hold the cheeks of the face plate in place and give me a way to hold it in the "up" position.

That's very similar to the thoughts that I've had in regards to how to have the faceplate both movable and detachable. I've also been thinking about attaching the wiring for the eye lights to the magnets in the faceplate and main helmet so that it completes the circuit when the magnets are attached to each other and thus the eyes light up, but when detached the circuit is broken.

Helagak,
Move up the magnet closer to the edge, it help to narrow the gap. Also add the magnet from the inside of the helmet to catch the faceplate in open position. Will you use the hinges I sent you? If you do, you might want to cut "the white band" a little.
Don't forget the jaw "nuts".

The wiring is explained on my tips (with picture). Just use one side only, no need to have both.
