I've been tinkering on a hulk costume myself for the better part of a year now. Like yourself I really wanted to get it done correctly. The way I've been working on my build is this. I started with an old set of football pads. Created the endo skeleton out of 1 inch pvc pipe. Once thats done i cut cardboard and glued that to the pvc pipe. This step not only provides a base 1st skin but also creates a stronger structure. Much like the how the old fiberglass iron man costumes were made. Once you have this completely covered get spray foam(you can get this at lowes or home depot). The kind that you get for insulating a roof. Once you spray that on you just carve down to what you want. Add in any tubes for the veins that you want. Once this is completed you can use a slicone to cover the body to get that skin texture. I was planing on using web cams that were placed around the body and attach them to an ipad. Also if you want this will allow you to use sound effects. For the eyes i was planning on using a few old smartphones i have to play a loop of Hulkish eyes roaming around.
