I created a 3D file and technical drawing of the ear pucks as I don't own my own lathe so I will need to outsource for this part of the build.



The ear surrounds were made from laminated pieces of MDF, a hole saw and jigsaw were used to cut out the centre of the ear surround and the outer edges bevelled with a jigsaw.



I laser cut my circuit board patterns out of 2 mm acrylic and glued them inside the ear surrounds, I then backfilled the inside with filler to strengthen the pieces ready for vac-forming. Now I can start spot filling whilst I wait for the plastic for the vac former to arrive.

Got the ear surrounds attached to the sides and spot filling out of the way, just awaiting the delivery of my ear pucks then I can mould the helmet and begin offering casts if anyone is interested in one.

The ear pucks came in and I got a few coats of primer on them and wetsanded them smooth.







The helmet has been given its coats of primer with a light sand in between coats ready to be wet sanded.

I took a few quick photos on my phone although it was already getting dark so I'll try get some better ones done with my camera tomorrow. The ear pieces have been attached and the whole helmet has been wet sanded from 600 grit up to 1500 grit to get it nice and smooth ready for moulding.

The weather here has been terrible and its been that dark outside I haven't really been able to take any better pictures :( was expecting my silicone for the last few days aswell and finally found out they'd been trying to deliver to the wrong house for some reason :facepalm but UPS assured me it will be delivered in the morning so I should hopefully be able to start moulding this thing tomorrow !

I'm thinking around 130 GBP - 200 USD, I was thinking of doing a small run to begin with, like five helmets or so to see how many people are interested and see where it goes from there, I've also made both necklace pendants if there's any interest in casts of those too, I'll either add their build on this thread or start a new thread once the helmet is finished up.

Okay big update time, on Saturday I finally got my silicone and started moulding the helmet up, the helmet was added to a base I made from some scrap foam block and a styrene skirt was added to the underside to create a neat lip around the bottom of the helmet.





Print coat of thinned silicone added.



First thickened coat applied after a few coatings of normal viscosity silicone



After a few coats of thickened silicone and registration keys added all over.



I forgot to take pictures of the fibreglassing process but here is the frame for the Mother mould in place and bolted together.



The overspill for the bottom came out really neat so cleanup on raw casts should be a breeze, this photo shows the silicone before the edges were trimmed.



Here's a quick picture of the mould assembled back together, the detail came out great, nice and sharp, I should hopefully get the first cast out of it by the end of the week !

Nice helmet, some really clean work! Did you happen to use a contour gauge for any of it? I always have problems with my symmetry with this kind of work.

Thanks very much ! And yes I used a contour gauge for the visor area mainly, other detail was made symmetrical using card templates and lots of measuring haha

Aaaaand the first cast ! other than a few dinks in the visor area (which will be removed anyway) the cast came out really well and after learning from the first use of the mould I think the next cast will come out better.





Here it is being modelled by someone who is 6 ft 1" for an idea of scale, it has the space inside for padding and electronics too.

Resin for helmets is on its way !

Finally got internet installed in my new house so I can update haha, some more resin is on its way for me to get going making helmet casts, I have had time to make some necklaces to go with the helmet and I have a batch of 10 (5 Guy 5 Thomas) ready to go :



These have been trimmed, coated in primer and wet-sanded, they just need finishing in whatever paint you want to use, I have a supplier for the chains and loops to attach to the pendants and I'm also looking into having them chromed, however with time constraints at the moment (starting my Uni course) I thought I'd check interest in supplying the pendants as a piece to finish yourself. I noticed you were using the Rebound 25 trial kits? how many did you use to make your mold?
