In running through Halloween costume ideas for this year (2017), my 7yr old daughter landed on Baby Groot from Guardians of the Galaxy: Vol 2. I started off, by taking a picture of her and overlaying it with a sketch of Baby Groot (below). This then will turn into my general design plan.
My plan has four main items:

HEAD:
I started with the Head. I bought a low-poly 3D model, and removed the head in a 3D modeling program. I then unfolded it in Pepakura.
I then built out the paper model I'd use to make my foam templates. My daughter will see out of the Baby Groot's mouth - which I'll turn into a smile.
Here is what the mouth adjustment looks like:
I started with the front of the head. Here is what the templates look like:
And after cutting out the foam and gluing the foam together, the rough shape looks like this:
At the same time, I also have been playing with how to create the bark texture in the foam. I'm using a dremel and Exacto knife to get this look.
I'll post more as I continue to work on this!

- Use close-cell EVA foam to create the head and feet
- Use some 1" light-weight padding open-cell foam to bulk up her shape
- Have my 'sewing expert' (her grandmother) sew up the jumpsuit
- Construct the jumpsuit details to provide a sense of scale
